Why Lithium-Ion Batteries Catch Fire—and What Car Owners Should Do

Lithium-ion batteries catch fire when a short, overcharge, defect, impact, or extreme heat creates uncontrollable self-heating called thermal runaway. Here is how it starts, why EV battery fires are difficult, and what owners should do.

Short answer: A lithium-ion battery usually catches fire when a fault, impact, overheating event, overcharge, manufacturing defect, or incompatible component creates abnormal internal heating. If that heat cannot escape, the cell can enter thermal runaway—an uncontrollable chain reaction that produces more heat, flammable gas, smoke, venting, and sometimes flames or an explosion.

The lithium ions themselves do not simply burst into flames under normal conditions. Properly designed lithium-ion batteries are generally safe when used with the correct charging and protection systems. The danger rises when a cell or battery pack is damaged, defective, modified, incorrectly charged, or exposed to severe heat.

What thermal runaway means

A lithium-ion battery is made from one or more electrochemical cells. During normal operation, lithium ions move between electrodes while a separator keeps the internal electrical pathways apart. The pack also depends on protective electronics, charging controls, insulation, mechanical protection, and thermal management.

Thermal runaway begins when a cell generates heat faster than it can dissipate it. As the temperature rises, internal materials can break down and react with one another. The separator may lose its ability to keep the electrodes apart, creating an internal short and even more heat. The electrolyte is combustible, and the failing cell can release pressurized, flammable gases.

Those gases may ignite as a jet-like flame, rupture the cell, or cause a rapid pressure release. In a multi-cell battery pack—such as the traction battery in an electric vehicle or plug-in hybrid—heat from one failed cell can push neighboring cells into the same condition. That is called thermal propagation.

There is no single temperature at which every lithium-ion battery catches fire. Behavior depends on the battery chemistry, design, state of charge, construction, pack layout, damage, and surrounding conditions. Lithium-ion is a family of chemistries, not one identical material in every car or device.

Why a lithium-ion battery can catch fire

1. An internal short circuit

An internal short is one of the most serious failure mechanisms because it can develop inside a sealed cell, with no visible warning beforehand. A damaged separator, metal debris, a manufacturing contaminant, or mechanical distortion can create a conductive path between internal layers that are supposed to remain separated.

That short concentrates current and heat in a small area. The cell may begin heating even though the battery is not being abused at that moment. Department of Energy research has described foreign-metal-particle-induced internal shorts as a mechanism that can cause thermal runaway in cells that otherwise appear to be operating normally.

This is why it is too broad to say that every battery fire is caused by careless charging. A manufacturing defect or hidden internal damage can also be the initiating event.

2. An external short circuit

An external short occurs when the battery terminals are connected by an unintended conductor. Keys, coins, tools, loose wire, or another metal object can provide that path.

Loose cylindrical cells are particularly risky because their terminals may be exposed. The resulting current can heat the cell rapidly, potentially causing thermal runaway and forcibly expelling burning contents. This is one reason loose 18650 cells removed from manufactured battery packs should not be treated as interchangeable consumer batteries.

In a vehicle, the high-voltage pack normally has enclosure, insulation, contactors, monitoring electronics, and other protective features. Those safeguards reduce the chance of an external short, but they do not make a severely crushed, punctured, flooded, or improperly repaired pack safe to handle.

3. Overcharging or using the wrong charger

Charging a cell beyond its specified limits can destabilize it and create heat. A charger that is not designed for the battery may deliver the wrong voltage or current, fail to communicate with the battery-management system, or bypass protections that the original equipment expects.

Use the charger supplied by the manufacturer or one explicitly approved for the exact device and battery. If you are replacing a charger, choose a compatible lithium-ion battery charger from a reputable source and verify the required voltage, current, connector, chemistry, and model compatibility. A charger being advertised as universal does not make it safe for every lithium-ion pack.

For an electric car, use the charging equipment and installation specified by the vehicle manufacturer and charging-equipment maker. Do not attempt to charge a battery that is swollen, leaking, smoking, unusually hot, visibly damaged, or involved in a crash.

4. Physical damage, including crashes and flooding

Crushing, puncturing, bending, impact, or water intrusion can damage a separator or electrode without immediately producing flames. A battery can therefore have a latent fault: it may appear quiet for a period of time and then begin heating during charging, transport, or later use.

That possibility matters after a collision. An electric vehicle or hybrid that still starts after an impact is not necessarily safe to charge or drive. Damage to the battery enclosure or internal cells may not be visible from outside. Tell the tow operator, repair facility, and emergency responders that the vehicle contains a high-voltage lithium-ion battery, and follow the manufacturer’s and fire department’s instructions.

Damaged, defective, or recalled batteries also create elevated risks during transportation. Do not place a damaged removable battery in a vehicle, package, or luggage compartment simply because it is no longer being used.

5. Excessive heat and poor thermal management

High ambient temperatures, direct sunlight, blocked cooling, or heat from nearby equipment can push a cell closer to instability. Leaving a battery-powered device on a dashboard in direct sun is an example of avoidable exposure. A vehicle battery pack has thermal-management systems, but those systems cannot compensate for every fault, obstruction, crash, or defective component.

Store batteries at approximately room temperature when the manufacturer permits it, and avoid prolonged exposure to extreme heat or cold. Do not cover charging equipment or place a battery where heat cannot escape. Exact storage and charging limits vary by product, so the vehicle or battery manufacturer’s instructions take priority.

6. Manufacturing defects

A battery pack is only as reliable as its cells, separators, insulation, control electronics, assembly, and quality control. A small defect can create an internal short, weaken a protective layer, or cause one cell to behave differently from the rest of the pack.

Manufacturing defects may lead to a recall. Owners should check recall notices for their vehicle, charger, e-bike, power tool, and other battery products, particularly if the battery is overheating, swelling, failing to charge normally, or producing an unusual odor.

7. Counterfeit cells, repurposed packs, and unqualified repairs

Counterfeit or poorly manufactured batteries may omit effective overcharge, overcurrent, temperature, or short-circuit protection. A reworked pack may also contain mismatched cells or wiring that was not designed for the original battery-management system.

Replacing individual cells, modifying a pack, combining cells from different sources, or installing an unapproved replacement can defeat the safety controls built into the original design. Use a genuine manufacturer battery or an approved replacement battery pack for the exact vehicle or device. For high-voltage automotive packs, repairs should go through a qualified service channel rather than a general battery shop or home workshop.

Certification can be useful when comparing products, but a logo alone does not make an incompatible or counterfeit product safe. Readers evaluating unfamiliar equipment may want to review battery safety certification resources and verify what the certification applies to: the cell, the complete pack, the charger, or the entire system.

What happens during a battery fire?

  1. A fault creates a hot spot. The initiating event may be an internal short, external short, overcharge, impact, heat exposure, or defect.
  2. Internal materials begin to break down. The separator can fail, the electrodes can react, and the electrolyte can decompose or ignite.
  3. Gas and pressure build. A damaged cell may vent flammable and potentially toxic gases, along with smoke and particulates.
  4. The cell may rupture or ignite. The result can be venting, a jet-like flame, a rapid pressure release, deflagration, or an explosion hazard in a confined space.
  5. Heat can spread to adjacent cells. In a large pack, one failed cell can heat neighboring cells until the event propagates.
  6. Reignition remains possible. Visible flames may disappear while heat remains trapped inside other cells, allowing additional cells to fail later.

This is why a battery event is not always equivalent to an ordinary small electrical fire. The battery may continue producing heat and gas after the first flames are suppressed. The response also depends on the battery’s size, chemistry, state of charge, enclosure, ventilation, and the surrounding vehicle materials.

Fire-suppression findings from aircraft testing should not be applied automatically to every household or vehicle battery. The aviation environment is highly confined and has its own equipment and procedures. The broader lesson is that suppression strategy must match the battery and the setting; there is no single consumer extinguisher, storage bag, or charging accessory that guarantees prevention or suppression of thermal runaway.

Warning signs that a battery may be failing

Take the following signs seriously, especially when more than one appears:

  • Unusual or rapidly increasing heat
  • Swelling, bulging, or a distorted case
  • Hissing, popping, crackling, or other unexpected sounds
  • Smoke or vapor
  • A sharp, sweet, solvent-like, or otherwise abnormal odor
  • Leaking fluid
  • Discoloration, scorch marks, or melted plastic
  • Visible puncture, crushing, impact, or water damage
  • Unexpectedly rapid battery drain or charging behavior
  • A battery or charger that repeatedly becomes excessively hot

Swelling is evidence of battery damage and is a potential fire hazard. Do not charge or continue using a swollen battery. Do not puncture it, press it flat, open the pack, or attempt to remove individual cells.

What to do if a lithium-ion battery is hot, smoking, or burning

People come first. If there is smoke, fire, rapid heating, venting, or an imminent threat:

  1. Move away from the vehicle or device and warn everyone nearby.
  2. Call emergency services. Tell the dispatcher that a lithium-ion battery, electric vehicle, or hybrid battery may be involved.
  3. Do not touch, carry, open, or dismantle a smoking, venting, swollen, or burning battery.
  4. Do not attempt to remove a damaged battery from a vehicle or device if doing so could expose you to hot, energized, or unstable components.
  5. Do not re-enter a garage, vehicle, or other enclosed space because gases may be toxic or flammable and can accumulate.
  6. Follow the fire department’s instructions rather than improvising a suppression method.

There is no responsible universal rule that water is always safe or always unsafe for every lithium-ion incident. The correct response depends on the device, the size and location of the fire, electrical hazards, nearby fuel, ventilation, and local emergency guidance. A car fire may also involve high-voltage equipment, plastics, upholstery, tires, and gasoline, so do not experiment with a household response once a vehicle battery is smoking or burning.

If a battery is only warmer than normal but has not begun smoking or venting, stop charging or using it when this can be done without touching a dangerous component. Keep people away, do not restart the device, and contact the manufacturer, roadside assistance provider, or qualified service facility. Never continue driving or charging a vehicle that has unusual battery heat, smoke, warning messages, or crash damage.

Everyday prevention for car owners

Use the correct charging equipment

  • Use the vehicle manufacturer’s supplied or approved charging equipment.
  • Do not substitute a charger because its connector appears to fit.
  • Replace damaged cables, plugs, adapters, or charging equipment through an approved source.
  • Stop charging if the battery, connector, or charger becomes abnormally hot, emits an odor, or shows damage.
  • Follow the vehicle’s charging, storage, and temperature instructions rather than relying on generic advice.

Inspect after damage or unusual behavior

After a collision, flood, underbody impact, fire, or significant physical event, do not assume that an apparently normal battery is safe. Have the vehicle assessed through the manufacturer or a qualified high-voltage technician. Do not charge it merely to test whether it still works.

Do not modify the battery system

A high-voltage vehicle pack is not a collection of interchangeable household cells. Do not bypass contactors, disable monitoring electronics, open the pack, install repurposed cells, or use an unapproved replacement. The same principle applies to removable batteries used in e-bikes, scooters, tools, and other equipment.

For e-bikes, e-scooters, and similar devices, the U.S. Consumer Product Safety Commission recommends products certified to applicable consensus safety standards, the supplied charger, and approved replacement packs. It also advises against charging while asleep. Those recommendations are specific to the products and guidance covered by the CPSC; they should not be treated as a substitute for the charging instructions for a particular car.

Control heat and charging location

Keep batteries away from prolonged direct sunlight and extreme temperatures. Do not charge where a developing fire could go unnoticed or where an escape route would be blocked. Avoid covering battery packs or chargers with clothing, insulation, or other material that traps heat.

Air travel and transporting loose batteries

U.S. Federal Aviation Administration guidance requires passengers to notify the crew immediately if a lithium-powered device is overheating, expanding, smoking, or burning. Damaged, defective, or recalled batteries should not be carried in carry-on or checked baggage unless they have been made safe under appropriate guidance.

Under applicable U.S. aviation rules, spare lithium batteries and power banks must remain in carry-on baggage rather than checked baggage. Airline and international requirements can differ and may change, so check the current airline and aviation-authority rules before traveling. These aircraft rules should not be generalized to every car-battery fire or household storage situation.

How to dispose of a lithium-ion battery safely

Do not put lithium-ion batteries or battery-containing devices in household garbage or ordinary curbside recycling. Collection trucks, compactors, shredders, and material-recovery equipment can crush or puncture a battery and start a fire at a collection site, transfer station, recycling facility, or landfill.

Use a specialized battery recycler or household hazardous-waste collection point, and follow that facility’s packaging instructions. For an intact, removable battery that the recycler accepts, terminals may need to be isolated with non-conductive electrical tape, or the battery may need to be placed in an individual bag. Do not tape, bag, transport, or handle a battery that is smoking, swollen, leaking, hot, or actively damaged unless the recycler or emergency authority specifically tells you how to make it safe.

For an electric-vehicle or hybrid traction battery, contact the vehicle manufacturer, dealer, qualified repair facility, or an approved battery-recycling channel. Do not remove a high-voltage pack yourself or take it to an ordinary household recycling bin. To locate an appropriate service, use a local find a lithium-ion battery recycler or household-hazardous-waste resource and confirm that it accepts the battery’s size, condition, and chemistry before transporting it.

Common misconceptions

“Lithium batteries spontaneously explode.”

Most failures have an initiating mechanism: a short, overcharge, heat, damage, defect, or compromised protection system. A hidden manufacturing defect or internal contamination can make the initiating mechanism invisible to the user, but that is different from lithium ions spontaneously igniting under normal operation.

“A battery fire is just an electrical fire.”

Electrical energy is part of the event, but thermal runaway can also involve combustible electrolyte, pressurized flammable gases, hot particles, cell-to-cell propagation, and delayed reignition. Treat a smoking or burning battery as a serious hazardous event.

“Every lithium battery has the same fire behavior.”

No. Chemistry, cell format, state of charge, pack design, enclosure, and environment all affect how a battery fails. A small consumer cell, an e-bike pack, and a vehicle traction battery should not be treated as identical incidents.

“A certification mark makes any charger safe.”

Certification and genuine sourcing can reduce risk, but compatibility remains essential. The charger must match the specific battery and system requirements. Never use a product solely because its connector fits or its listing calls it universal.

The central safety principle

Prevention and early recognition are safer than trying to improvise suppression after thermal runaway begins. Use the correct charging equipment, avoid damaged or modified batteries, take swelling and unusual heat seriously, and route end-of-life batteries through specialized collection. When smoke, rapid heating, venting, or flames appear, evacuate and call emergency services rather than attempting to investigate the pack yourself.

Can lithium-ion batteries go in curbside recycling?

No. Batteries can be crushed or punctured by collection and recycling equipment, starting fires in trucks and facilities. Use a specialized battery recycler or household hazardous-waste collection point, and follow its instructions for terminals, packaging, and transportation.

Bottom line: Lithium-ion batteries catch fire when abnormal heat triggers thermal runaway—not because lithium ions are inherently destined to ignite. Correct chargers, intact battery packs, approved repairs, heat control, and proper recycling greatly reduce risk.
