Start at the solar controller, not at the panel. Read its PV voltage, battery voltage, charge current and any shutdown message, then check sunlight and PV input, the controller-to-battery cables and fuse, battery state, charge settings and polarity. Stop before probing high-voltage PV wiring unless you are trained and can isolate the system safely.
Before you touch a cable
A solar system can show a fault without having a failed panel. A full battery, shade, low irradiance, a configured charge limit or an interrupted battery connection can all produce zero or near-zero current. The installed controller’s manual takes priority over any general procedure because voltage thresholds, terminal arrangements and shutdown behavior vary by model.

- Park where the array has the best practical sunlight, but do not move the vehicle or climb onto the roof just to test a panel.
- Switch off unnecessary loads so a small solar input is not being hidden by your fridge, inverter, heater or other equipment.
- Photograph the controller display or app before changing settings. The charge stage and error message can disappear after a reset.
- Do not remove a fuse, disconnect a battery lead or unplug PV connectors while current may be flowing unless the controller manual specifies that sequence.
Some controllers can expose PV voltages as high as 250 VDC. The cited manufacturer guidance says voltages above 50 V are generally considered dangerous. If you are unsure how to isolate the array, identify polarity or select the correct meter range, use a qualified auto electrician or RV solar technician.
Use this diagnostic order
1. Read the controller first
Record four readings: PV voltage, battery voltage, charge current and charge stage. Also note a message such as charger off, battery disconnected, over-temperature or over-voltage. A display or monitoring app may show a battery voltage and a charge stage even when almost no current reaches the battery. That can happen when the battery-side connection is open, so the display alone is not proof that charging is reaching the battery.

Do not diagnose a failed panel from a single zero-current observation. Interpret the current alongside sunlight, battery state and the controller’s reason for limiting or stopping charge.
2. Decide whether usable solar input is available
Night, heavy cloud, low winter sun, dirt, shade from a roof vent or roof rack, a damaged panel and an open array connection can all leave PV voltage too low for charging to start. Check the controller’s PV-voltage reading while the array is illuminated. If it is zero or unexpectedly low, inspect the array cable route and connectors visually for separation, crushing, water ingress or obvious damage. Do not open a roof junction box or probe live PV terminals unless you are competent to do so.
One cited BlueSolar MPPT 75/10–100/20 manual states that charging begins when PV voltage is 5 V above battery voltage. That is a specification for that controller family, not a universal campervan threshold. Compare your reading with the installed model’s manual rather than applying the 5 V figure to another controller.

A solar controller needs a sound positive and negative path to the leisure battery. Inspect the entire route from the controller terminals to the battery, including crimped lugs, inline fuse holders, circuit breakers, isolator switches, busbars and any junctions hidden behind furniture.

- Look for a cable that has pulled partly out of a terminal.
- Check for a loose screw terminal, overheated plastic, discoloration or corrosion.
- Confirm that a fuse is present, intact and the correct type for the installation; never bridge a blown fuse with wire or foil.
- Check that a breaker or battery isolator has not been left open.
- Verify that the battery negative returns to the controller as designed; a separate chassis return may not be an acceptable substitute for every installation.
A controller can therefore appear to know the battery voltage while delivering negligible current if its charge path is interrupted. The physical path must be inspected, not inferred from the app alone.
4. Compare controller voltage with battery-terminal voltage safely
When the controller reports a battery voltage but charging looks implausible, compare that value with the voltage measured directly at the leisure-battery terminals. The manufacturer troubleshooting procedure uses this comparison to reveal voltage loss or an open connection between the controller and battery.
A difference directs you to inspect cables, crimps, fuses, breakers and switches along that path; it does not identify a particular failed component by itself. Take readings under the same conditions and with the same meter reference points. If you cannot positively identify the battery terminals or safely set a meter for DC voltage, stop and arrange professional testing.

5. Allow for a full battery and normal tapering
Charge current normally falls as a battery approaches its configured target. In absorption or float, a healthy system may show very little current, and a controller can stop bulk charging altogether when the battery is full. Test with a known load or after the battery has been partially used, rather than judging the system only when the battery is already at its target voltage.

Do not create a load simply to force a test if the battery is damaged, hot, swollen or leaking. Those conditions require isolation and specialist advice.
6. Verify battery and controller settings
Incorrect settings can make a controller enter absorption or float prematurely, or limit charging to a level that appears ineffective. Check the selected battery chemistry, system voltage, absorption and float targets, temperature compensation and any maximum-charge-current setting against the battery manufacturer’s instructions and the controller manual.
Do not copy values from another campervan. Even batteries sold under the same broad chemistry label can require different charge profiles, and some lithium installations require a battery-management-system signal or a specific low-temperature lockout. Change one setting at a time, record the original value and observe the charge stage afterward.

Positive and negative must be connected to the correct controller and battery terminals. Cable color, labels and the apparent direction of a cable are not proof of polarity. Verify with the installation diagram or a competent meter check before reconnecting anything.

Reverse battery polarity can damage a controller and may blow a fuse. Replacing the fuse without correcting the wiring can cause another failure. If a fuse opens immediately after a correct reconnection, stop; do not fit a higher-rated fuse.
8. Stop when the measurement becomes hazardous
PV terminals can remain energized whenever the array is illuminated. Some equipment has much higher open-circuit voltage than the battery system, and a bright day can make a dangerous reading more likely. The cited guidance recommends a qualified technician for measurements above 50 V. That is especially important when the array is series-connected, when the controller model is unknown or when connectors must be opened.
What each reading can and cannot tell you

How to make a useful multimeter check
A digital multimeter can help when the controller display or app is unavailable. Its useful role here is limited: checking battery voltage and, where safe and permitted by the equipment manual, PV voltage. It is not a substitute for understanding the system’s isolation procedure.

- Read the controller manual and identify the correct DC-voltage range and test points.
- Inspect the meter leads for damaged insulation and confirm the leads are in the voltage sockets, not the current sockets.
- Measure the battery at its actual positive and negative terminals, recording the value and the time.
- Compare that value with the controller’s reported battery voltage under the same load conditions.
- Only if the array voltage is within a safe range for your training, meter and equipment, follow the manual’s procedure for checking PV input. Otherwise, stop and call a qualified technician.
Never use a current-measurement mode by placing a meter across a battery or PV source; that can create a short circuit. Never loosen a live PV connector to obtain a reading unless the manufacturer explicitly permits the procedure and you are qualified to perform it.

When the battery itself is the problem
Solar charging can be normal while the leisure battery is unable to accept or retain energy. Look for symptoms such as a battery that falls rapidly under a modest load, a voltage that collapses when a load starts, swelling, unusual heat, leaking or a battery-management-system shutdown. These signs need battery-specific diagnosis, not repeated fuse replacement or higher charge settings.
Also account for loads that operate when the van appears parked. A compressor refrigerator, alarm, tracker, inverter standby draw or USB equipment can consume more than weak winter sunlight supplies. Turn off nonessential loads for a controlled observation, but do not disconnect safety-critical equipment without understanding its consequences.
Controller replacement is not the first fix
Replace a controller only after the input, battery path, protection devices, polarity and settings have been checked and the installed documentation or a qualified test supports a controller fault. A suitable replacement must match the battery chemistry and system voltage, accept the array’s PV voltage and power, provide the required charging current and support the charge profile configured for the battery. It must also fit the existing wiring and any monitoring or temperature-sensor arrangement.

Selecting one by appearance or nominal amp rating alone can create a new over-voltage, over-current or charging-profile problem.
When to call a qualified technician
- You cannot prove which cable is positive and which is negative.
- The array may exceed 50 VDC, or the controller manual lists a high-voltage PV input.
- A fuse blows repeatedly, a cable is hot or discolored, or insulation is damaged.
- Controller and battery readings disagree and you cannot safely trace the path.
- The battery is swollen, leaking, unusually hot or repeatedly shuts down.
- The system has series-connected panels, multiple batteries, an inverter/charger integration or undocumented modifications.
- The controller shows an error that returns after the documented reset procedure.
Give the technician your controller model, battery chemistry and voltage, panel arrangement, photographs of the wiring and the readings you recorded. That information shortens diagnosis and reduces the temptation to replace working parts.
A practical stop-or-continue decision
Continue with visual checks when the issue is limited to sunlight, a clearly open isolator or an accessible, correctly identified fuse. Stop and obtain qualified help when the next step requires probing energized PV terminals, opening sealed connectors, correcting uncertain polarity or working around heat-damaged wiring. The safest successful repair is the one that restores a verified controller-to-battery path without exceeding the equipment’s documented limits.
