In car manufacturing it is the main method for assembling vehicle bodies and structures at high volume, and it is also used for components such as aluminum battery housings for electric vehicles (EVs). No single welding process is used everywhere. Engineers choose the process based on the metal, the joint shape, the production rate, and the quality the joint must meet.
What welding is, in plain terms
The U.S. Department of Energy (DOE) describes welding as a permanent method of joining metal parts, in which heat melts and fuses the pieces. DOE states that welding is used in automobile manufacturing and repair, and that the type of weld depends on the metals being joined and the conditions under which the joining happens. DOE also states that welding is the most common way of permanently joining metal parts; its career profile names DOE as the publisher, so the sentence should be attributed to DOE rather than to an individual.
Welding differs from soldering and brazing. In those processes a filler metal melts at a lower temperature than the base pieces, and the base metal itself does not melt. In welding, the base metal is melted, and the joint’s strength comes from that fused zone.
Where welding fits in the car-making toolkit
Welding is one part of a wider set of joining methods that also includes mechanical fasteners, adhesives, and rivets. A vehicle body typically combines several of these. Welding is chosen when a joint needs to be continuous, structurally stiff, and repeatable at production speed. Where a joint must be removable or must avoid heat, other methods may be preferred. The question for a manufacturer is never simply “weld or not weld” but “which joining process suits this material, this geometry, and this throughput.”

The main welding processes used in automotive production
The following processes are the ones named in the sources reviewed for this article. Each has a distinct role, and none is universally best.
Resistance spot welding (RSW)
Resistance spot welding has been the workhorse of automotive body assembly. Two or more overlapping sheet-metal layers are clamped between copper electrodes, and a large electrical current heats the contact area until a small weld nugget forms. The process is fast, localized, and easy to automate with robots. The U.S. Department of Energy’s 2010 Lightweight Materials R&D Annual Progress Report describes resistance spot welding as the most common joining process in automotive manufacturing.
Arc welding, including gas metal arc welding (GMAW)
Arc welding uses an electric arc to melt the joint, often with a continuously fed wire. The National Institute of Standards and Technology (NIST) lists gas metal arc welding among processes used in automotive applications in its 2012 Advanced High-Strength Steel Workshop Report. Arc welding is used where a continuous or more accessible joint is needed, for example on components rather than only on overlapping sheet layers.

Laser welding
Laser welding focuses a high-energy beam to melt a narrow zone. NIST’s 2012 workshop report lists it among automotive welding processes, and it can be specified for steel joints where its process and quality criteria fit. Its suitability depends on joint fit-up and the quality acceptance criteria set for the part.
Friction stir welding (FSW)
Friction stir welding is a solid-state process. A rotating tool softens and stirs the material without melting it, which leaves the joint below the melting point of the metal. The American Welding Society (AWS) describes its automotive use in body panels, suspension components, heat exchangers, and aluminum EV battery housings. AWS states that the process can address some aluminum and dissimilar-material joints, but may require greater capital investment.

How many spot welds does a car have?
The figures most often quoted come from two government sources, and both are historical. Neither is a current count for every vehicle or model.

The two numbers are consistent in order of magnitude, but they describe different reporting contexts. Weld count also varies by body design, and no source here establishes the count for any specific model.
Why welding matters for high-volume manufacturing
Welding allows a vehicle body to be built as a rigid structure from many stamped sheet-metal parts, assembled by robots in sequence. NIST’s 2012 workshop report calls welding and joining “an essential manufacturing technology in today’s high-volume production of automotive vehicles.” Because spot welding is repeatable and automatable, it supports production rates that would be hard to reach with manual joining.
How welding affects structural performance and safety
Weld joint properties, including strength, fatigue life, impact behavior, and joint geometry, influence how the assembled structure behaves under load. NIST described spot-weld separation as relevant to crash response and discussed the need to predict weld failure in crashworthiness simulations. The lesson is that a weld is a structural element that engineers must model and test.

Welding alone does not make a vehicle safe. Vehicle safety depends on structural design, material selection, process control, inspection, and testing working together. A well-made weld in a poorly designed joint is not enough, and a good design can be undermined by inconsistent welding.

Advanced high-strength steels (AHSS) help reduce vehicle mass while keeping strength, but they respond to welding heat differently from conventional mild steels. NIST documented several concerns: softening in the heat-affected zone (the metal beside the weld that is heated but not melted), brittle microstructures that can form in the weld area, the risk of defects, and trade-offs in performance. These are materials-engineering challenges. They are managed by matching the welding procedure and parameters to the specific steel, not by avoiding the steel.
Welding in electric-vehicle manufacturing
EV battery housings and related components are often made from aluminum, and friction stir welding is one of the processes AWS associates with them. AWS describes the process as capable of producing repeatable, leak-tight joints with limited distortion. The same source notes that suitability depends on joint demands, material, preparation, throughput, and the investment required. Joint integrity matters because a leaking or distorted battery enclosure is a functional problem, not only a cosmetic one.

Standards and quality control
The AWS D8 Committee on Automotive Welding publishes automotive quality specifications covering resistance spot welding of steel and aluminum, arc welding of steel, and laser beam welding of steel. Its listing also shows a friction stir welding specification in drafting and approval. Standards define process-specific acceptance criteria, but they do not replace a manufacturer’s design requirements or its inspection plan. Editions change, so confirm the current edition on the AWS D8 committee page before citing one.
Limits of the evidence
- The weld-count figures come from 2010 and 2012 sources and describe historical body designs. Current counts vary by model.
- Sources reviewed do not show that one weld process is used throughout a vehicle.
- AWS’s July 2024 article “Evolution of Welding in the Automotive Industry” was reviewed only as a public summary; its full text is subscriber-only, so no claims beyond that summary are made here.
- AWS’s October 2025 friction stir welding feature was written by a business development manager at KUKA, a robotics supplier. It is a useful account of the process and its applications, but its benefit and adoption claims reflect an industry-supplier perspective.
Taken together, the sources show welding as the core joining technology in automotive body and structure assembly, a process whose results depend on matching method and parameters to each material, and a growing set of applications in EV components. The specific figures and standard editions above should be checked against current publications before being reused.
