What Happens to a Factory’s Power Supply When Captive Solar Generation Falls?

A factory does not follow one universal automatic sequence when captive solar output drops. Grid imports, battery discharge, dispatchable generation and load curtailment each depend on the site’s connection, controls, capacity and local rules.

When a factory’s captive solar output drops below its instantaneous demand, the missing electricity has to come from somewhere else. A grid-connected site may increase imports, a charged battery may discharge, and an available dispatchable generator may start or take a larger share of the load. If those sources cannot cover the deficit, the factory must reduce load or interrupt some operations.

There is no universal automatic sequence. The result depends on whether the solar is behind the factory meter or delivered through open access, the grid connection and import limit, battery power and state of charge, generator controls, protection settings, contracts, tariffs, and the site’s operating load. The evidence available for this question is principally about India, so the policy points below apply to Indian facilities unless stated otherwise.

The power-balance rule determines what happens

At every moment, a factory’s electrical demand must be matched by generation or imports. If captive solar supplies less power because of clouds, morning or evening conditions, dust, shading, or a larger production load, the shortfall is the difference between demand and available solar output.

For example, if a process is drawing 12 MW and the solar plant is producing 5 MW, the site needs another 7 MW from the utility, storage, a dispatchable generator, or some combination. If only 4 MW is available from those sources, the remaining 3 MW cannot be served continuously. Controls may then shed noncritical loads, slow production, or trip selected equipment to protect the electrical system.

That arithmetic does not identify which source responds first. A factory might be designed to import from the grid continuously while solar production varies. Another might use a battery for fast balancing and reserve the grid for longer deficits. A site with weak grid service could start a gas, biomass, or diesel unit instead. The operating sequence is a design and controls question, not a property of the word “captive.”

First identify what “captive solar” means at the site

Behind-the-meter solar

In a behind-the-meter arrangement, solar panels and inverters are connected on the factory’s premises, on the customer side of the utility meter. Solar electricity serves on-site loads first. When production falls, the site can import more through its existing connection if the transformer, switchgear, protection system, contract demand, and utility supply are capable of carrying the incremental load.

Some systems are configured for seamless parallel operation with the grid; others include export limits, non-export controls, or an islanding scheme that changes how they behave during a grid outage. A solar inverter does not automatically guarantee that utility power will be available or that a transfer will occur. The one-line diagram and protection settings show the actual arrangement.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Open-access solar

Open-access solar is generated at a separate project and delivered to the factory through the electricity network under applicable open-access approvals, scheduling, wheeling, transmission, banking, and other state-specific rules. A reduction in the remote project’s output changes the energy scheduled or delivered to the consumer; it does not mean that a solar inverter on the factory premises will switch directly to a local grid circuit.

The factory may still draw utility power, but the quantity, charges, and settlement treatment depend on the connection, contract, schedules, and state regulations. India’s arrangements differ by state and can change, so the facility’s current utility and open-access documents must be checked.

Where the missing electricity can come from

Supply path What it can do during a solar shortfall What limits it
Utility grid Increase imports to serve the factory’s demand when the network is available. Connection capacity, transformer and switchgear ratings, contracted demand, tariff and scheduling terms, local grid conditions, and protection settings. A universal transfer time or automatic response is not established.
Battery energy storage Discharge stored energy to provide power during a low-solar period, including fast balancing or backup for selected loads. Inverter power rating (kW or MW), usable energy (kWh or MWh), state of charge, reserve settings, controls, duration of the deficit, and the loads connected to the system.
Dispatchable captive plant or generator Increase output or start when available and configured to carry the required loads. Installed capacity, fuel or energy availability, start and synchronisation controls, emissions and permitting requirements, maintenance status, and whether the unit can support the process load and power quality.
Load curtailment or interruption Reduce demand when supply from all available sources is inadequate. Which loads can be shed, how quickly they can be stopped, process safety, restart requirements, and the cost of lost production.

The table describes possible functions, not a guaranteed priority order. A site’s energy-management system may use a fixed hierarchy, an optimisation algorithm, operator instructions, or a combination of these.

Does the factory switch to grid power?

It may import more grid electricity, but “switch” can be misleading. In many grid-parallel factories, the grid is already connected and supplies the residual load while solar output varies. The meter simply records higher imports as solar generation falls. No discrete transfer is needed while the grid remains within voltage, frequency, and protection limits.

If the factory normally operates as an intentional island, or if the grid is unavailable, a transfer scheme may be required. That scheme could open or close breakers, synchronise a generator, establish an inverter-based grid, or shed loads before reconnecting. Whether the transition is seamless, involves a brief interruption, or is not permitted depends on the engineered controls. Do not assume that every captive-solar installation has automatic grid backup.

What to verify in the electrical design

  • The single-line diagram showing solar, utility incomer, transformers, storage, generators, and critical-load buses.
  • The maximum import capacity and contracted demand at the point of connection.
  • Inverter operating modes, anti-islanding protection, export limits, and ride-through settings.
  • Automatic transfer, synchronising, and load-shedding logic, including the loads that are allowed to trip.
  • Power-quality requirements for motors, variable-speed drives, furnaces, control systems, and other sensitive processes.

How a battery changes the response

A battery can move energy from a time when it is available to a later time when solar production is lower. The Ministry of Power describes energy-storage systems as a way to store renewable surplus and support reliable electricity supply. In a factory, the battery inverter can be commanded to discharge when solar falls, when grid imports reach a limit, or when a critical-load bus needs support.

Power and energy are separate constraints. A battery rated at 5 MW may cover a 5 MW deficit only while it has sufficient usable energy. If its usable capacity is 10 MWh, a sustained 5 MW discharge would last no more than two hours in an ideal calculation; inverter losses, reserve state of charge, temperature, degradation, and operating limits reduce the practical duration. Conversely, a large energy reservoir with a low-power inverter cannot cover a sudden high-power demand.

Questions that determine the battery’s contribution

  • Power rating: Can the inverter supply the instantaneous deficit, motor-starting current, and required reactive power?
  • Usable energy: How many kWh or MWh remain after minimum and reserve state-of-charge limits?
  • Duration: Is the expected deficit a brief cloud event, the evening period, or a multi-hour grid outage?
  • Control priority: Is the battery reserved for peak shaving, backup, frequency support, or critical process loads?
  • Electrical location: Is it connected behind the meter, on a dedicated critical bus, or at another point with different protection constraints?

India’s Ministry of Power reported in March 2026 that the Central Electricity Authority’s National Electricity Plan projects a 208 GWh battery-energy-storage requirement by 2030. That is a national planning projection for integrating rising renewable generation, not a recommended battery size for an individual factory. The same release reported 35.8 GWh under construction and 798 MWh of existing storage above 1 MWh; those are dated national deployment figures and may change.

The ministry’s stated rationale is direct: “Energy Storage Systems (ESS) is essential for storing surplus energy during periods of high RE generation to ensure 24×7 electricity supply.” The statement describes a system role, not a guarantee that a particular plant will remain online through any solar shortfall.

When another captive generator is available

A factory may own or have access to a dispatchable captive plant in addition to solar. If the unit is online and able to ramp, controls may increase its output as solar falls. If it is offline, an automatic or manual start sequence may be required. Start time, minimum stable loading, synchronisation, fuel systems, emissions controls, and maintenance condition all affect whether it can help a particular event.

Do not infer the presence of a generator from the word “captive.” Captive describes the relationship between generation and the consuming industry; it does not specify the technology, capacity, or operating mode. A solar-only project may have no engine or turbine at all.

India’s Ministry of Power says captive generation has helped industry mitigate supply constraints and manage electricity-cost volatility. That is a policy-level description, not evidence that every factory has dispatchable backup or that a generator will start automatically when solar output declines.

What happens when grid and backup capacity are insufficient

If available imports, battery discharge, and dispatchable generation together provide less than the factory’s demand, the controls must reduce the gap. Well-designed facilities classify loads by consequence:

  • Noncritical loads, such as selected HVAC, pumping, or auxiliary equipment, may be shed first.
  • Deferrable production may be rescheduled or slowed to remain within the available power limit.
  • Critical process loads may remain energised if the remaining supply and power quality are adequate.
  • Protection trips may disconnect equipment automatically if voltage, frequency, current, or fault conditions move outside safe limits.

Load shedding is not a substitute for capacity planning. Processes with thermal inertia, continuous furnaces, refrigeration, chemical reactions, or long restart times need a specific sequence so that reducing electrical demand does not create a larger safety or quality problem. The facility’s operating procedures should state who can authorise curtailment and how equipment is restarted.

India-specific policy and compliance context

India’s Electricity Rules were amended in December 2022 to recognise energy storage as part of the power system. The Ministry of Power also says consumer rules require diesel-generator users to move to cleaner backup solutions, including storage, within timelines set by the relevant State Commissions. Those timelines and technical requirements are not uniform across India; a compliance decision must use the current state notification and utility instructions.

A September 2025 amendment, as described by the ministry, allows storage systems to be developed, owned, leased, or operated by consumers. This can affect how a factory structures a battery project, but it does not remove the need for interconnection approval, protection coordination, fire and electrical safety measures, or state-specific permissions.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

In March 2026, the ministry said India notified amendments to Rule 3 of the Electricity Rules, 2005, concerning captive generating plants. The changes clarify ownership and group-captive arrangements and establish a verification framework. They provide regulatory context; they do not determine whether a particular factory’s solar project qualifies as captive generation. That determination requires the project’s ownership, consumption, and other applicable conditions to be examined under current rules.

Historical figures that need careful interpretation

NITI Aayog reported that captive power accounted for about 41% of total industrial electricity consumption in India in 2020 and that captive output was predominantly coal-fired, around 86%. These are historical, India-wide figures. They do not measure a specific factory, the present share of solar, or the performance of a battery-backed site in 2026.

How to assess a factory’s real response

Operators, engineers, and energy managers can determine the actual outcome of a solar shortfall by working through the following sequence.

  1. Define the event. Record the expected solar output, factory demand, duration, and whether the event is a gradual evening decline, a short cloud transient, or a grid outage.
  2. Map every source. List the utility incomer, behind-the-meter solar, open-access schedule, battery, generators, and any contracted emergency supply. Note the rated kW or MW for each.
  3. Check energy, not just power. For storage, record usable kWh or MWh, current state of charge, reserve limits, and the maximum discharge duration.
  4. Confirm import headroom. Compare the site’s expected residual demand with transformer, switchgear, connection, and contracted-import limits. Check whether the utility can actually provide that power at the relevant time.
  5. Read the control logic. Identify which device responds first, the transfer or ramp sequence, synchronisation requirements, and the conditions that trigger load shedding.
  6. Classify loads. Mark critical, essential, deferrable, and interruptible loads, including the power-quality requirements of each.
  7. Validate safely. Use approved commissioning tests, simulations, or controlled drills rather than creating an unplanned outage. Record measured response times and alarms if the facility’s procedures permit testing.
  8. Update the operating plan. Recheck settings after a battery expansion, generator change, tariff revision, open-access amendment, or utility-connection modification.

Comparing the options without false precision

A meaningful comparison uses the same site conditions for every option. Evaluate available power in kW or MW, usable energy in kWh or MWh, response and transfer time, ability to serve critical and process loads, import headroom, operating and fuel cost under the local tariff, and emissions, permitting, and backup rules.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

There is no universal cost or runtime figure supported for all factories. A battery’s economics depend on its chemistry, cycle duty, tariff, degradation assumptions, and interconnection. A generator’s cost depends on fuel, maintenance, run hours, emissions controls, and local restrictions. Grid imports depend on demand charges, energy rates, reliability, and contract terms. Site-specific modelling is therefore necessary before selecting a solution.

Common mistakes and the safer interpretation

  • “Captive means off-grid.” It does not. A captive project may operate in parallel with the utility or use open access.
  • “The grid always takes over.” Only if the grid is connected, available, permitted to supply the additional load, and supported by suitable controls.
  • “A battery can cover any outage.” Only for the power, energy, duration, and loads within its ratings and state of charge.
  • “A factory has a diesel set because solar is captive.” Generator ownership and availability must be confirmed separately.
  • “A national storage target sizes the plant.” The 208 GWh projection is for India’s system planning through 2030, not an individual facility.
  • “One state’s rule applies everywhere in India.” State Commission and utility provisions can differ and must be checked for the site.

The practical answer for a factory manager

When captive solar generation falls, first quantify the deficit and then identify the source that the site’s design assigns to it. A grid-parallel factory may simply import more electricity. A battery may cover the fast or short-duration gap. A dispatchable captive unit may take over for a longer period. If their combined capability is inadequate, the only remaining choices are controlled load reduction or an interruption.

The reliable answer comes from the one-line diagram, connection agreement, storage and generator ratings, state and utility rules, and tested control logic—not from the solar label alone.
