A shorter shift is not automatically proof of a failed battery. First compare equivalent shifts and review the machine’s monitoring data; only then decide whether the pack needs model-specific testing.
Range loss is not always battery failure
“Range” for a reach stacker is the usable operating time or work completed between charging sessions. That figure changes whenever the energy required by a shift changes. More lifting, longer travel, heavier loads, greater lift frequency, longer shifts, or more auxiliary use can consume the same battery faster even when the battery is healthy.

A persistent capacity reduction is different. The U.S. Department of Energy describes the general battery behavior this way: “All batteries experience power and capacity fade over time as functions of cycling, time, and temperature.” The rate and mechanism depend on the battery chemistry, operating profile and ambient conditions. Because the machine model, battery configuration, age and work pattern are not specified here, no general observation can diagnose an individual reach stacker.

Use two questions to separate the possibilities:
- Did the work or environment change? A temporary runtime reduction often follows a changed duty cycle, temperature or charging schedule.
- Does the reduction remain on comparable shifts? A continuing decline, especially alongside abnormal monitoring readings or charging alerts, justifies an OEM or authorized service evaluation.
The main causes of fewer hours per charge
1. A more demanding duty cycle
Energy use rises when a reach stacker travels farther, accelerates more often, lifts more frequently, handles heavier cargo or spends more time performing high-demand movements. A route that was previously short may now include extra yard travel, congestion, ramps or repeated repositioning. A change from occasional lifting to near-continuous lifting can reduce operating hours without any change in battery capacity.

Kalmar’s ERG420–450 electric reach stacker brochure illustrates this effect by listing different estimated operating hours for light, medium and heavy drive cycles. It also says battery and charging solutions should be matched to the customer’s work cycles. Those figures support a diagnostic principle rather than a universal promise: compare shifts with similar cargo, travel, lifting and idle patterns before blaming the pack.
2. Capacity and power fade from age and cycling
Every battery gradually loses some ability to store energy and deliver power. Cycling, elapsed time and temperature all contribute, and the balance among them varies by chemistry and operating conditions. An older pack may therefore reach its low-charge limit sooner even when the operator follows the same route and handles the same cargo.
Capacity fade reduces the total energy available. Power fade can make high-demand operations consume energy faster or cause the machine to limit performance earlier. The two effects can occur together, but a shorter shift by itself does not identify which one is present.

That is the manufacturer’s definition for the described equipment, not a universal end-of-life rule for every reach stacker or battery chemistry. Warranty terms, safety limits and replacement decisions must follow the applicable manufacturer documentation.
3. Battery temperature
Temperature affects both immediate output and long-term degradation. Cold conditions can reduce the energy and power available during a shift; high temperatures can accelerate aging and may cause protective control strategies that limit operation or charging. The battery may also be warmer than the outside air after sustained lifting, travel or charging.
Thermal-management behavior is model-specific. For the equipment described in its brochure, Kalmar says: “The system keeps your core battery temperature between 25-30˚C for optimal performance even when the temperature outside gets down to -30˚C or up to 40˚C.” That statement applies to the described Kalmar range and should not be treated as a universal temperature specification for all electric reach stackers.

Record outside temperature and, when available, battery temperature for each comparison shift. A range drop that appears only in cold mornings, extreme heat or after a hot operating period points first to operating conditions and thermal management rather than proving permanent capacity loss.

The energy available for a shift depends on more than the battery’s nameplate capacity. A charger may have less power than before, a charging window may have been shortened, or the machine may leave before charging completes. A change in scheduling can therefore look like declining range.
Opportunity charging matters as well. If a reach stacker used to charge during breaks but now remains in service, its starting state of charge will be lower even though the battery itself has not changed. Record when charging starts and ends, whether the expected completion state is reached, and any charger or machine alerts.
5. Changes in recovered braking energy
Some electric reach stackers recover energy during braking or deceleration and return it to the battery. Kalmar says its Battery Monitoring System monitors voltage, temperature, coolant and current flow, controls charging, and redirects recovered braking energy to the battery pack. If operating conditions, control settings or a system fault reduce recovered energy, the machine may receive less energy over a shift.
Do not assume that every model uses the same recovery strategy or monitoring platform. Ask the OEM or authorized service provider to interpret the data for the specific machine.
6. Battery configuration and machine specification
Runtime depends on the installed pack, not simply on the machine’s model name. Different battery capacities, charging equipment and thermal-management arrangements can produce different results. A replacement pack, a reconfigured machine or a change in charging infrastructure can alter the hours available per charge.

What published reach-stacker figures actually show
The following values come from Kalmar’s ERG420–450 brochure. The brochure’s publication date is not stated in its surfaced metadata; the search index dates the file to approximately 2022. The values are manufacturer estimates for the described product range and stated drive cycles, not independently measured results or guarantees for another site.

Comparing a light-cycle estimate with a heavy-cycle shift can create the impression of a fault where none exists. When evaluating two battery options or two machines, match battery configuration, drive cycle, energy consumption, charging capacity and available charging windows.
A step-by-step way to diagnose a range drop
Step 1: Establish a like-for-like baseline
Choose a recent shift that had normal performance and record the conditions. At minimum, capture:
- Starting state of charge and ending state of charge.
- Battery capacity and pack configuration.
- Cargo weight or typical load mix.
- Lift frequency, lift height and travel distance.
- Idle time, congestion, ramps and repeated repositioning.
- Use of heating, cooling, lighting or other auxiliary loads.
- Shift length and outside temperature.
- Charging start and finish times, completion status and charger alerts.
- Battery, charging or thermal warnings shown by the machine.
Repeat the record for several comparable shifts. One unusually demanding or unusually cold shift is weak evidence of capacity loss.
Step 2: Look for a work-pattern change
Ask what changed immediately before the runtime reduction: a new route, heavier containers, more lifts per hour, longer operating hours, a different operator pattern, less idle charging or additional auxiliary use. If the reduction follows one of these changes and disappears when the previous pattern returns, the duty cycle is the leading explanation.
Step 3: Verify charging opportunity
Check that the charger supplies the expected power, that connectors and cables are in their normal condition, and that the machine remains connected for the scheduled window. Confirm whether charging is interrupted by production demands or protective limits. A lower starting charge can fully explain a shorter shift.

Do not bypass interlocks or open high-voltage components. Charging-system inspection and electrical testing belong to personnel trained and authorized for that equipment.

The OEM monitoring system may show voltage, temperature, coolant status and current flow. Kalmar says its Battery Monitoring System provides these variables and controls charging; Kalmar Insight exposes monitoring information for its equipment. Use the equivalent approved system for another manufacturer.
Look for a trend rather than one isolated value: repeated temperature excursions, charging interruptions, unusual current behavior, coolant warnings or a continuing decline in usable energy. A warning code should be recorded exactly, with its date and operating conditions.
Step 5: Compare energy used, not only hours
Hours can be misleading when the work rate changes. If the machine records energy consumption, compare kilowatt-hours used alongside travel, lifts and cargo. A shift that completes more work before reaching the same low-charge limit may have normal battery performance even if its clock time is shorter.
Step 6: Escalate when the pattern persists
Seek model-specific evaluation when all of the following are true:
- Comparable shifts show a sustained reduction in operating time or energy delivered.
- Charging is confirmed to complete as expected.
- No change in cargo, route, lift frequency, auxiliaries or temperature explains the reduction.
- Monitoring data show abnormal readings, repeated alerts or a continuing capacity trend.
The OEM or authorized service provider can determine which high-voltage tests, capacity assessment and service procedures apply. The general evidence above cannot identify a failed module, cell or charger in a particular machine.

How to distinguish common patterns

Preventing avoidable range loss
Match the battery and charger to the work
Battery capacity and charging equipment should be selected around the actual duty cycle, including peak lifting, travel and charging windows. A pack that appears adequate on a light-cycle estimate may be undersized for continuous heavy work. Reassess the match if routes, cargo or shift schedules change.
Protect charging windows
Schedule charging opportunities deliberately and verify completion rather than assuming that a connected machine received a full charge. Keep records of interruptions so a scheduling problem is not mistaken for battery degradation.
Track temperature and alerts
Use the machine’s approved monitoring interface to trend battery temperature, voltage, current flow and coolant status where those values are available. Investigate repeated alerts promptly; operating through a warning can complicate later diagnosis and may affect battery life.
Keep a consistent operating record
A simple shift log with state of charge, work performed, ambient temperature and charging times makes changes visible. Consistent records also give the service provider the context needed to interpret capacity and high-voltage test results.
When a replacement or repair decision is justified
Do not order a replacement pack solely because the machine delivered fewer hours on one shift. First rule out changed work, temperature and charging opportunity. A replacement or major repair becomes a technical decision after an authorized evaluation documents persistent capacity or power loss, abnormal cells or modules, charging-system faults, or another model-specific failure.
Because battery chemistry, pack design, warranty conditions and safety procedures differ, the correct threshold and test method must come from the reach stacker’s manufacturer or authorized service organization. Treat the Kalmar figures and 80% “first life” definition as scoped examples, not as a universal specification.
