Tesla uses “exoskeleton” to describe the Cybertruck’s stainless-steel exterior, which the company says helps carry crash loads and increase torsional stiffness. It does not mean the whole vehicle is made of stainless steel: Tesla’s repair manual describes a broader structure made from varying grades of aluminum and steel, using stamped, cast, and extruded parts.
What “exoskeleton” means on the Cybertruck
Tesla’s 2025 technology presentation describes the stainless-steel exterior as carrying crash loads and increasing torsional stiffness. In practical terms, Tesla presents the exterior as more than a decorative skin: it is part of the vehicle’s load-bearing design. That is Tesla’s description of the structure, not independent verification of how much the exterior contributes to crash protection.
Tesla’s June 20, 2025 article says the exterior’s impact resistance “acts as a protective exoskeleton that removes the need for some conventional car components, increasing vehicle durability without compromising safety.” This is a manufacturer claim; it should not be read as proof that every conventional component is unnecessary or that the exterior alone determines occupant protection. Tesla’s HFS article also says the company’s product page reports a five-star overall NHTSA safety rating. The material reviewed here does not establish that the exoskeleton caused that rating.
What the Cybertruck is made of
The stainless exterior is only one part of the body. Tesla’s collision-repair manual identifies varying grades of aluminum and steel in the body structure and says metal components may be stamped, cast, or extruded. So the accurate shorthand is “stainless-steel exterior over a mixed-material body structure,” not “an all-stainless-steel truck.” Tesla’s Cybertruck collision-repair information is the source for the repair and material details.

Why the exterior has sharp, flat surfaces
Tesla says its designers and engineers began rethinking vehicle exteriors in 2019, aiming for a futuristic pickup that could resist scratching, denting, and rust. The company says conventional automotive materials did not satisfy those goals, so it developed an alloy it calls HFS, short for “Hard Freaking Stainless.” Tesla describes HFS as impact- and corrosion-resistant and says the exterior can eliminate the need for some conventional car components. These are Tesla’s stated objectives and claims; the available company material does not independently test them.
The angular, low-polygon shape is consistent with the manufacturing approach Tesla describes. Its 2025 technology presentation says full-hard stainless steel is shaped with an automated air-bending process developed to avoid touching and scratching the visible surface. That helps explain why the design uses broad, planar panels, though the available evidence does not establish manufacturing as the sole reason for the styling.

The same presentation says the front and rear custom-alloy giga-castings are produced with a 9,000-ton press, which Tesla says reduces part count and manufacturing complexity. This is a company-reported manufacturing detail, not a comparative production study. Tesla’s 2025 technology presentation covers the bending process and castings.
What Tesla says about strength, scratches, and corrosion
Tesla’s June 20, 2025 HFS article says the material is “seven-times stronger and more scratch resistant than typical exterior steel materials.” The article does not describe a comparison protocol in enough detail to apply that figure as an independently established result across materials or conditions.

Tesla also reports that its corrosion exposure tests used salt spray and high humidity at elevated temperatures to simulate twelve years in challenging environments. That is a simulated exposure test, not a twelve-year real-world durability guarantee. Tesla reports limited corrosion in the tests and says HFS showed less than 50% staining compared with other common stainless steels after simulated testing. It also says tested HFS pitting should not exceed 50 microns wide and 20 microns deep over the vehicle lifespan. These are Tesla-reported figures and should be understood as such.
The company acknowledges that stainless steel can develop superficial pitting and staining. It also says metallic debris may be responsible for marks that look like rust. These observations mean that “stainless” should not be taken to mean the exterior can never show surface discoloration or imperfections.

What the design means for repair
The unusual material and joining methods matter when the vehicle is damaged. Tesla’s collision-repair manual says welding repairs cannot be performed on stainless-steel components. For light and deep scratches, it directs professionals to Tesla’s exterior stainless-steel refinishing procedures. The manual also warns that compromising factory adhesive bonds can affect crash integrity.
These rules are a reason to use Tesla’s procedures and qualified collision-repair professionals for structural or exterior work. The repair manual is not a basis for attempting structural repairs at home.

What the evidence does—and does not—establish
Tesla’s published material explains the company’s design intent, manufacturing approach, claimed material performance, and repair restrictions. It does not, by itself, independently establish the proprietary alloy’s composition, quantify the exterior’s causal contribution to occupant protection, or provide a controlled crash or durability comparison against named competitor trucks. Treat performance figures and safety explanations as manufacturer claims unless independently verified.
