MAHLE says the maximum depends on the vehicle model and battery size; it is not a verified range for a named production car. The 2025 passenger-car system is described as an 800 V unit with 85 kW of rated continuous output, pairing a compact combustion engine with a high-voltage generator.
What does “840 miles” mean?
At IAA in 2025, MAHLE stated a maximum range of “up to 1,350 km (WLTP) depending on vehicle model and battery size.” That converts to about 839 miles, commonly rounded to 840. WLTP is a standardized vehicle range figure, not a promise of the distance a driver will cover in every driving condition. MAHLE’s announcement does not identify a production vehicle in which this maximum was demonstrated. MAHLE’s IAA 2025 announcement is the source of the figure.
How does the range extender work?
The combustion engine turns a high-voltage generator, which supplies energy to the electric drive system. MAHLE describes this as a range extender; its announcement does not describe the engine as mechanically driving the wheels. The system therefore adds an onboard source of electrical energy to an electric-drive vehicle rather than functioning simply as a conventional engine-and-transmission powertrain. These are manufacturer-published specifications, not independent test results. MAHLE says an integrated cooling concept supports the generator’s compactness and that direct rotor cooling reduces the need for rare earths in permanent magnets. The announcement does not quantify a lifecycle or environmental benefit from that design. MAHLE’s 2025 announcement provides the generator figures and design description; MAHLE Newsroom gives the engine-efficiency figure.

What is Jet Ignition?
MAHLE lists Jet Ignition alongside direct injection, turbocharging and Miller valve timing in the range-extender engine. In a pre-chamber ignition system, combustion begins in a small chamber and jets of burning gas ignite the main charge. MAHLE Powertrain’s general technology page describes passive and active pre-chamber configurations and says combustion can be faster than with standard spark ignition. Those general descriptions do not establish which configuration or performance claims apply specifically to this range-extender. MAHLE says Miller valve timing is intended to support more efficient combustion and lower pollutant emissions. The company’s announcement does not provide a vehicle-level emissions result or independent measurement for this engine.

Is the MAHLE system available to buy?
The 2025 announcement presents the passenger-car system as an IAA world premiere and publishes technical specifications, but does not name a production vehicle, customer, price or consumer sales route. Commercial availability and a confirmed vehicle application are therefore not established by the announcement. It is presented as an automaker-integrated powertrain system, not a consumer retail product. MAHLE’s announcement is the source for the premiere and product information.

Older 900 cc design study
An earlier MAHLE Powertrain design study describes a 900 cc, two-cylinder, four-stroke gasoline range-extender engine with an integrated generator. Those specifications belong to that older study, not the 2025 passenger-car system described above. MAHLE Powertrain’s experience pages cover the earlier design study.

Separate heavy-truck system
In 2026, MAHLE announced a distinct system for heavy electric trucks, with 110 kW continuous generator output and up to 130 kW peak output. MAHLE says a truck equipped with it could exceed 800 km total range. Those truck figures are not specifications for the 2025 passenger-car range extender. MAHLE’s 2026 truck announcement covers that separate system.
What to check when comparing range extenders
A headline range alone is not enough to compare systems. For a vehicle-specific assessment, look for:
- The vehicle’s own WLTP range and battery size, with the conditions and configuration tied to the figure.
- Continuous generator output and system voltage, rather than peak output alone.
- Engine efficiency and the basis on which it was measured.
- How the engine-generator unit is integrated into the vehicle.
- A named production application and evidence that the vehicle is available to customers.
MAHLE’s reviewed passenger-car announcement does not provide an independent real-world range test or a named production application, so it is not enough to predict how far a specific car would travel in everyday use.
