How to Plan Routes for an Electric Truck With Limited Charging Access

A practical method for planning electric-truck routes when charging is sparse: model the real load and conditions, set an SOC reserve, verify every charger and compare total operating time.

By CarCody Team

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Plan an electric-truck route leg by leg, using the specific truck’s usable battery, consumption, payload, terrain, weather, traffic and charging curve. A route is feasible only when the truck can reach every planned stop with your chosen state-of-charge (SOC) reserve, the charger is genuinely accessible and compatible, and total driving, detour and charging time still fits the workday.

Do not plan from a single advertised range number. Build the route around the actual duty cycle, charge at dependable locations—preferably the depot or destination—and recheck the plan whenever conditions or charger status change.

What makes an electric-truck route feasible?

For a diesel truck, a refuelling stop is usually a short, predictable interruption. With sparse electric charging, energy and time must be planned together. The truck has to reach each leg’s endpoint with enough SOC to cover uncertainty, then spend long enough at a suitable charger to continue. A map marker alone does not prove that a heavy truck can enter the site, connect to the plug or use the advertised power.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Feasibility therefore has four parts:

  • Energy: predicted consumption for the actual load, road, weather, traffic and auxiliary use.
  • Access: a charger that the truck can physically reach and use, with a compatible connector and power level.
  • Time: driving, detours, waiting and charging all fit the delivery and driver schedule.
  • Resilience: the plan still has a recovery option if consumption rises or a charger is unavailable.

Check those conditions for every leg, not only for the route’s total distance.

1. Map the real duty cycle before choosing a route

Start with what the truck must do on this shift, not with a generic route between two postcodes. Record the following in the dispatch plan:

  • Origin, every pickup and delivery, planned sequence and required arrival windows.
  • Distance and driving time for each leg, including return-to-depot or next-shift requirements.
  • Loading, unloading, driver-break and other dwell times where charging could occur.
  • Payload or gross train weight for each leg, including changes after deliveries.
  • Road gradient, elevation changes, urban stop-start sections, motorway speeds and known restrictions.
  • Expected weather, temperature, wind and precipitation exposure.
  • Traffic patterns at the times the truck will travel.
  • Refrigeration, hydraulic equipment, cabin heating or cooling, liftgate use and other auxiliary or power-take-off demand.

Route-planning guidance from Volvo, PTV and Scania identifies loads, distance, topography, weather, gross train weight and operating conditions as material inputs. A route that works empty may fail when the truck leaves the depot fully loaded or climbs a long grade.

Include the return and the next shift

If the truck must return to base, finish at another depot or start the next shift without a long charging window, include that requirement from the beginning. A plan that reaches the final delivery with a nearly empty battery may still be operationally impossible if the truck cannot reach its overnight charger.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Use actual dwell time

List dwell windows separately from driving time. A delivery stop may offer useful charging time, but only if the site has a charger, the vehicle can remain there, and the charging duration fits the appointment. Never assume that a scheduled break automatically provides electrical access.

2. Capture the exact truck configuration

Nominal battery capacity and brochure range are insufficient for dispatch. Create a vehicle record containing the configuration that will actually run the route.

Vehicle input Why it matters What to record
Usable battery capacity The energy available to the route can differ from the pack’s gross capacity. Usable kWh and any operating SOC limits supplied for the vehicle.
Consumption profile Consumption changes with weight, speed, gradient, temperature, traffic and auxiliaries. Vehicle-specific consumption data, with the conditions under which it was measured.
Charging capability Maximum vehicle intake determines how quickly a high-power site can charge the truck. AC/DC capability, maximum power and any battery-temperature or SOC taper behavior.
Connector compatibility A physically nearby plug is useless if it cannot connect to the truck. Connector type, cable requirements and any authentication or payment method.
Battery state and condition Starting SOC, degradation and battery temperature affect available energy and charging time. Dispatch-time SOC, battery-health information available to the operator and preconditioning requirements.
Auxiliary loads Refrigeration, heating, lifting and PTO loads can consume energy while stationary or moving. Expected duty and whether each auxiliary is powered from the traction battery.

Use the vehicle’s own telemetry or a truck-specific planning system whenever available. Tools that receive current SOC, consumption and charging-curve information can estimate arrival SOC and stop duration more realistically than a fixed range value.

3. Calculate energy leg by leg

For each leg, estimate energy required under at least two plausible conditions: expected conditions and an adverse-but-credible case. The adverse case can combine a heavier load, colder weather, headwind, congestion or more auxiliary use. Scania cautions that its range calculations use average conditions and that actual results may vary; treat any average-condition output as an estimate, not a guarantee.

What’s actually slowing this PC down?

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Use a simple SOC ledger

  1. Write the truck’s usable starting SOC for the leg.
  2. Estimate the leg’s energy consumption from the specific truck and duty-cycle inputs.
  3. Subtract that consumption from starting energy to obtain predicted arrival SOC.
  4. Subtract the reserve required for uncertainty and the next planned movement.
  5. Mark the leg as feasible only if the resulting margin remains positive in the conditions you intend to dispatch.

Keep a separate line for energy consumed while stationary by refrigeration, heating, loading equipment or other auxiliaries. If the truck will spend time in traffic, model the effect of low-speed operation and heating or cooling rather than assuming motorway efficiency.

Set a deliberate minimum arrival SOC

There is no universal reserve percentage that suits every operation. Choose the minimum arrival SOC according to route uncertainty, weather exposure, traffic volatility, charger reliability and the consequences of stopping short. A remote route with one charger and no fallback needs a larger margin than a depot shuttle with several compatible chargers.

Document the reserve as an operating rule in the dispatch system. TomTom’s EV-routing documentation describes a minimum-SOC buffer used when suggesting charging stops; the principle is the same even if your fleet uses another navigation system.

4. Place charging where it is dependable

Prefer depot and destination charging

Overnight or long-dwell charging at a depot can remove the most uncertain public stop from the route. Volvo recommends overnight charging where possible and en-route charging for longer routes. If a destination offers a known, compatible charger during unloading, that dwell period may also be more dependable than a detour to a public site.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Charge before the lower limit, not after it

Place an en-route stop before the truck reaches its minimum SOC. The stop should leave enough energy to reach the charger under the adverse scenario, including any access road, queue or detour. Do not plan to arrive at the charger with only the energy required for the nominal distance; a closed entrance, congestion or a missed turn can consume the remaining margin.

Match the stop to the truck’s charging curve

A station’s advertised maximum power is not the same as the truck’s delivered charging power. The truck may accept less than the site maximum, and charging commonly slows as SOC rises. Estimate the time to reach the target SOC from the vehicle’s charging behavior, not from the charger label alone. If a brief break is available, a high-power site may be useful; if the truck will dwell for several hours, a lower-power compatible charger may be adequate.

Plan a fallback

For every critical public stop, identify a fallback that the truck can reach while preserving the reserve. Record its location, access route, connector, power and operating hours. If no reachable fallback exists, the route is fragile even when the primary charger is normally reliable.

5. Verify every charging site before dispatch

Check current, authoritative information from the charging-network operator, site owner or fleet account shortly before departure. Verify:

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  • Current operational status and whether the required connector is available.
  • Truck access, turning radius, height and weight limits, bay dimensions and queuing arrangements.
  • Connector type, cable reach, payment or authentication requirements and account permissions.
  • Usable power, load sharing and whether another vehicle can reduce the available output.
  • Opening hours, security gates, booking rules and contact details for assistance.
  • Road restrictions, low bridges, narrow approaches and whether the charger is on the truck’s permitted route.
  • Safe parking, pedestrian separation and space to wait without blocking other vehicles.

National Highways’ UK guidance for electric heavy-goods-vehicle truckstops groups planning around demand and timing, site layout and space, and delivery issues such as equipment, safety and coordination with distribution-network operators. It is useful UK context, but local rules differ elsewhere.

Do not treat a capacity map as a connection promise

EPRI’s eRoadMAP provides local transportation-energy and utility-capacity information, but EPRI states that mapped capacity values are informational and do not guarantee service. Data and update methods vary by utility. Before basing a depot or truckstop project on a map, obtain confirmation from the relevant utility about available capacity, connection timing, studies and any required upgrades.

6. Compare route plans by operational risk, not distance alone

When two plans can complete the work, compare them using the same assumptions and the same truck configuration.

Decision axis Questions to ask
Energy margin What SOC is predicted at every stop and destination in expected and adverse conditions? How much remains above the reserve?
Charging access Can the truck enter, connect and pay? Is the site open, compatible and currently available? Is there a reachable fallback?
Total time How much driving, detour, waiting and charging time is required? Does it fit delivery windows and driver hours?
Operating fit Does the route suit the load, restrictions, break schedule, dwell opportunities and return requirement?
Robustness What happens with colder weather, heavier payload, traffic, reduced battery condition or an unavailable charger?

These axes do not produce a universal ranking. A longer route with a dependable depot charger may be safer than a shorter route that depends on one public charger, while a time-critical delivery may justify a higher-power detour if its energy margin remains adequate.

7. A dispatch procedure for sparse-charging routes

  1. Define the duty cycle. Enter all stops, windows, dwell periods, payload changes, return requirements and auxiliary loads.
  2. Select the exact vehicle. Confirm usable capacity, connector, charging limits, starting SOC and current battery information.
  3. Generate candidate routes. Include truck restrictions, elevation, traffic and realistic travel times; exclude roads the vehicle cannot legally or physically use.
  4. Model each leg. Produce expected and adverse consumption estimates and record predicted arrival SOC.
  5. Set the reserve. Choose the minimum arrival SOC for the route’s uncertainty and consequence of failure.
  6. Add charging stops. Prefer depot or destination charging, then add en-route stops before the lower SOC limit.
  7. Estimate charging time. Use the truck’s intake and charging curve, station capability, target SOC and any likely load sharing.
  8. Check site access. Confirm status, hours, connector, power, payment, vehicle space and a reachable fallback.
  9. Compare total operation time. Include detours, queues, charging and schedule windows, not only kilometres.
  10. Release the route with a contingency. Give the driver the primary stop, fallback, reserve rule and a contact or escalation path.
  11. Monitor and replan. Update the estimate when actual SOC, consumption, traffic, weather or charger availability diverges from the plan.

8. What truck-route tools can and cannot do

Tool or capability Supported function Important qualification
PTV EV Truck Route Planner Calculates truck energy use, range and charging scenarios for routes with multiple stops and varying payloads; PTV says it considers weather, elevation, truck restrictions, traffic and driver behavior. PTV describes a library of more than 450 digital truck models. That is a vendor-stated product figure, not independent validation; confirm that your exact configuration and region are covered.
MAN SmartRoute MAN describes suggestions based on charge level, energy consumption, remaining range, charging infrastructure and charging time, including suitable charging points and interim charging. The product information said initial availability would be limited and full availability was expected during 2026. Check current eligibility, software version and geographic availability before dispatch.
Scania Range Tool Explores route scenarios using weather, gross train weight and battery capacity. Scania says calculations use average conditions and actual results may vary.
TomTom EV Routing Can suggest charging stops from vehicle SOC, charging capability, consumption characteristics and a minimum SOC buffer when integrated with battery-management data. The documentation describes navigation capability; it does not establish that the feature is sold as a truck-fleet product in every market.

Automation improves consistency, but it cannot repair bad inputs. If the system receives an incorrect payload, stale SOC, incomplete charging curve or outdated station status, its precise-looking answer can still be wrong.

Optimization research is useful but not a guarantee

A SAE International paper published June 9, 2026, titled “Optimal Charging Planning with Energy Consumption Simulation for Battery Electric Long-Haul Trucks,” describes an approach combining powertrain energy simulation with constraints for initial and minimum SOC, maximum trip duration and distance deviation. The abstract does not report a numerical performance result, so it should be understood as a planning method rather than proof that any particular route or software will meet a target.

9. Replan during the shift

Compare actual consumption and SOC with the dispatch estimate at meaningful checkpoints: after loading, after a major climb, before a critical charger and after charging. Recalculate if any of these changes:

  • Payload or gross train weight differs from the plan.
  • Weather, wind, temperature or road surface worsens.
  • Traffic creates a long delay or detour.
  • Battery SOC or consumption is lower than predicted.
  • A charger becomes occupied, offline, inaccessible or limited to less power.
  • A delivery window, road restriction or driver break changes the sequence.

If the truck is losing margin, reduce energy demand where operationally safe, contact dispatch early and select the fallback before the reserve is threatened. Waiting until the low-SOC warning appears can leave no reachable option.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Driver handoff information

Give the driver a concise route card or in-cab plan showing each leg, expected arrival SOC, minimum permitted SOC, charging target, site access notes and fallback. The driver should know which assumptions dispatch used and which event requires an immediate call.

10. Common planning failures and fixes

Failure: using advertised range as a fixed distance

Fix: replace it with vehicle-specific, leg-by-leg consumption under expected and adverse conditions.

Failure: selecting the nearest charger on a map

Fix: verify heavy-truck access, connector, power, hours, payment, current status and a fallback.

Failure: planning to arrive nearly empty

Fix: set a documented minimum arrival SOC that reflects uncertainty and the consequence of missing the next charger.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Failure: counting charger nameplate power as delivered power

Fix: use the lower of the truck’s intake and the site’s available output, then account for charging taper and load sharing.

Failure: ignoring stationary energy use

Fix: model refrigeration, heating, cooling, hydraulics and PTO demand during both driving and dwell.

Failure: relying on a utility capacity map for a new site

Fix: obtain a utility confirmation; mapped values are informational and do not guarantee a connection.

Failure: treating a software result as current reality

Fix: refresh SOC, traffic, weather and station status, and verify time-sensitive product or network availability before dispatch.

Planning worksheet

Use one row per leg and keep the assumptions with the route record.

Field Entry
Leg and destination Origin, destination, required arrival window and road restrictions.
Load Payload or gross train weight for this leg.
Conditions Weather, temperature, wind, traffic and terrain assumptions.
Energy estimate Expected consumption, adverse consumption and predicted arrival SOC.
Reserve Minimum arrival SOC and reason for the chosen margin.
Charging stop Site, connector, power, access hours, target SOC and estimated duration.
Fallback Reachable alternate site, route and access requirements.
Verification time When station status, account access and operating restrictions were last checked.
Trigger to replan SOC, consumption, delay or charger event that requires dispatch intervention.

Bottom line for fleet operators

A sparse-charging electric-truck route is viable when the specific truck can complete every leg with a deliberate SOC reserve, charging stops are physically and electrically suitable, and the complete driving-and-charging schedule fits the work. Start with the real duty cycle, model energy under the conditions you may actually encounter, prioritize dependable depot or destination charging, verify public sites immediately before dispatch and keep a reachable fallback. Treat software outputs and utility maps as decision aids that require current vehicle, site and utility confirmation—not as guarantees.
