How to Plan Charging Stops for an Electric Semi-Truck Route

A practical method for planning electric semi-truck charging stops: model energy by leg, set a reserve, screen truck-accessible chargers, fit charging into the duty day and manage contingencies.

By CarCody Team

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Plan an electric semi-truck route one leg at a time, not from the truck’s advertised range. Start with the exact truck, payload, route profile, weather and operating schedule; estimate energy use and state of charge (SOC) for every leg; set an explicit arrival reserve; then choose truck-accessible chargers whose power, connector, dwell time and live availability fit the plan. Recheck the itinerary immediately before departure and during the trip.

A dependable stop-by-stop schedule cannot be calculated from the title alone. You need the origin and destination, truck and battery specification, starting SOC, payload by leg, reserve policy, dispatch date and current station information. The method below turns those inputs into a dispatchable plan and shows where software can help without replacing operational checks.

What a viable charging plan must answer

Before approving a route, you should be able to answer these questions for every segment between stops:

One-click scans. No signup required.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  • How much energy will this specific truck use with this payload on this road, including elevation, traffic, weather and auxiliary loads?
  • What SOC will the truck have on arrival, and does that exceed the operator’s minimum reserve and desired arrival buffer?
  • Can the truck legally reach, enter and park at the proposed site?
  • Does the charger have the connector, voltage, current and usable power that the truck can accept?
  • Will the site be open, available and practical when the truck arrives, including space for a combination vehicle and possible queues?
  • Can charging overlap a legal break, loading or unloading window, or an overnight dwell without extending the duty plan?

If any answer is unknown, mark the stop as conditional and identify a confirmed alternative before dispatch.

1. Gather the inputs that control energy use

Identify the exact truck and battery system

Record the make, model, battery capacity, usable energy window, maximum DC charging power, connector standard, charging curve and any software limits. Two trucks with similar nominal battery capacity can accept different power and can spend different amounts of time above the same SOC because charging tapers as the pack fills. Include the truck’s electric power take-off (ePTO) demand when refrigeration, hydraulics or other equipment operates while stationary or moving.

Describe the duty cycle and payload

List the payload for each leg, trailer configuration, expected loading state and any planned ePTO operation. A lightly loaded outbound leg and a heavy return leg should not share one assumed consumption figure. The Institution of Engineering and Technology (IET) guidance treats duty, route conditions, payload, stopping locations, vehicle range, battery and charging specification as linked planning variables.

Map the route, restrictions and timetable

Use the actual road network rather than straight-line distance. Capture gradients, altitude changes, restricted roads, weight or length limits, low bridges, urban access rules, toll choices, traffic-sensitive windows, driver hours and mandated breaks. Note the planned departure time, appointment windows and overnight locations. PTV’s truck-planning description specifically includes payload, weather, elevation, restrictions, traffic, driver behavior and ePTO because each can alter the energy and time result.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Set weather and operating assumptions

Use a weather scenario appropriate to the dispatch date: temperature, wind, precipitation and likely heating or cooling demand. If conditions are uncertain, run more than one scenario and make the reserve decision against the one your operating policy considers credible. Do not treat a laboratory or brochure range as a guaranteed field result.

2. Estimate energy for each leg, not one trip-wide range

Divide the route at every realistic charging or operating stop. For each leg, estimate traction energy, elevation effects, rolling and aerodynamic losses, auxiliary consumption, ePTO load, regenerative-braking benefit and charging losses. The output should be an energy requirement and an arrival SOC range, not merely a distance divided by advertised range.

A useful worksheet has one row per leg and at least these columns:

Field What to enter
Leg distance and roads Road distance, gradients, restrictions and expected traffic
Truck state Model, usable battery energy, starting SOC and payload
Conditions Temperature, wind, precipitation, heating or cooling and ePTO demand
Energy result Predicted consumption, charging losses and ending SOC
Decision limits Minimum SOC, desired arrival buffer and maximum permitted detour
Operational timing Driving time, charger approach and exit time, queue allowance and dwell window

The 2026 SAE technical paper by Michail Perdikopoulos and co-authors describes coupling powertrain energy-consumption simulation with route and charge optimization. Its constraints include initial SOC, minimum SOC, total trip duration and distance deviation. That is the right conceptual model: optimize a feasible route under energy and time limits, rather than selecting a charger solely because it appears near the highway.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Use scenarios when the forecast is uncertain

Run at least a normal operating case and a conservative case that reflects the weather, payload or traffic conditions most likely to threaten the plan. Keep the scenarios visible to dispatch. If the conservative case fails the minimum SOC, add a stop, reduce the planned detour, change the departure window or assign a different truck; do not hide the shortfall by increasing the assumed range.

3. Set an explicit SOC reserve and arrival target

Define two separate thresholds before choosing stops:

  • Minimum operating SOC: the lowest arrival level the operator permits under the selected scenario.
  • Desired arrival buffer: a higher target that covers uncertainty, a closed site, a queue or a short diversion.

There is no universally valid reserve percentage for every electric semi-truck, route or weather pattern. The appropriate reserve depends on the accuracy of your energy model, the consequence of a failed stop, recovery options and company policy. The SAE optimization work models initial and minimum SOC constraints, but it does not establish one reserve rule for all fleets.

For each candidate itinerary, calculate SOC after every leg and after every charging event. A plan is acceptable only when every leg remains above the selected minimum and the final arrival target is met. Do not count energy that is theoretically available but inaccessible because of battery protection limits, charger taper, a closed site or a connector mismatch.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

4. Fit charging into the operating day

Use existing dwell before adding a separate stop

First look for charging opportunities during loading, unloading, a scheduled break, a legally required rest period or an overnight parking period. Charging during a dwell can reduce added schedule time and avoid an extra maneuver. Confirm that the dwell is long enough for the truck’s actual charging curve, including connection, authorization, positioning and departure.

Understand what a quoted charging time means

Charging time depends on starting SOC, target SOC, battery temperature, charger power, the truck’s acceptance curve and whether another vehicle shares the equipment. A charger rated at a particular output does not guarantee that output throughout the session. Record both the energy required and the time available, then check whether the planned SOC window falls in the high-power portion of the curve.

Volvo Trucks used the example that a fast charger can fully recharge a truck in 90 minutes in a 2022 article. That is a manufacturer example, not a universal specification: actual time varies with battery size, starting SOC, charger power and the truck’s charge curve. Treat any similar headline figure as context, not as a promise for your vehicle.

Account for the whole stop

Schedule approach, safe positioning, cable connection, payment or authorization, charging, disconnection, pre-trip checks and departure. Add a queue allowance where the site has limited bays or uncertain demand. A model that counts only plug-in minutes will systematically understate trip time.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

5. Screen every candidate charging site

A nearby charger is useful only if the combination vehicle can reach and use it. Check the following before placing it in the primary plan:

  • Parking geometry: Verify bay length, turning space, entry and exit direction, trailer clearance and whether a truck can remain connected without blocking circulation.
  • Vehicle compatibility: Confirm connector, voltage, current, communications protocol and the truck’s maximum accepted power.
  • Usable charging power: Use the power the truck can actually receive, not only the station’s headline rating.
  • Opening and access rules: Check operating hours, reservations, payment or account requirements, fleet restrictions and whether the equipment is available to heavy vehicles.
  • Live status and queue risk: Confirm that the relevant bay is working and consider demand at the planned arrival time.
  • Safety and services: Check lighting, safe pedestrian movement, weather exposure, emergency procedures and room to wait without creating a hazard.
  • Fallback options: Identify another compatible site or a safe recovery location before relying on the primary charger.

National Highways’ truckstop guidance emphasizes demand, equipment, site layout, delivery, safety and grid connection. Those factors matter to a driver even when the site is already built: a station can be electrically adequate yet operationally unusable for a semi-truck.

6. Compare feasible stops with an operational scorecard

Compare only sites that pass the access and compatibility checks. Then rank them using the factors below, in this order:

Priority Question Why it comes first
1. Route legality and access Can the truck reach, enter, turn, park and leave without violating restrictions? A charger that cannot be physically used is not an option.
2. Connector and vehicle compatibility Can this truck connect and accept the site’s service? Power is irrelevant without a compatible connection.
3. SOC feasibility Does the truck arrive above the minimum and leave with enough energy for the next leg? This determines whether the route is safe under the selected scenario.
4. Dwell and charging time Can the required energy fit the available break, loading or overnight window? A technically feasible stop may still break the schedule.
5. Availability and queue risk Is the bay open, reliable and likely to be free at arrival? Unplanned waiting consumes both time and reserve.
6. Detour and operating cost How far does the truck leave the planned route, and what extra driving does that create? Detours add energy, time and exposure to traffic.

When two sites are otherwise equal, prefer the one that overlaps an unavoidable dwell and leaves a practical fallback. Do not select a nominally closer site if its access road, parking geometry or availability is uncertain.

7. Build and validate the itinerary

  1. Enter the route and truck profile. Load the origin, destination, intermediate stops, truck model, usable battery data, payload by leg, ePTO demand and operating restrictions.
  2. Generate candidate charging locations. Include sites along the legal truck route and at planned overnight or loading locations. Record each site’s connector, usable power, access rules and operating hours.
  3. Calculate leg-by-leg energy and SOC. Run the selected weather, elevation, traffic and driver-behavior assumptions. Check the arrival SOC against the minimum and desired buffer after every leg.
  4. Apply the duty-time schedule. Add driving, break, loading, connection, charging, disconnection, queue and maneuver time. Confirm that appointments and driver-hour rules remain achievable.
  5. Test alternatives. Remove each primary stop in turn and verify that a confirmed alternate can be reached without violating the reserve. If no alternate works, the plan is fragile and needs another stop, a different departure time or a different truck.
  6. Verify the stations before dispatch. Recheck live status, access, opening hours, reservations, payment method and any truck-specific restrictions on the day of travel.
  7. Issue driver instructions. Provide the stop sequence, target arrival and departure SOC, expected dwell, site entry notes, contact or escalation procedure and alternate stop. State the trigger for switching to the alternate, such as a queue or an SOC forecast below the minimum.
  8. Monitor and recalculate en route. Compare actual consumption and SOC with the model after each major segment. If traffic, weather, queueing or energy use invalidates the next leg, divert to the confirmed alternate or revise the plan while a safe margin remains.

Software that can assist—and where it stops

PTV EV Truck Route Planner

PTV describes a truck-focused planner for route and charging scenarios, including multistop routes. Its stated inputs include truck model, payload, weather, elevation, restrictions, traffic, driver behavior, charging-time calculation and ePTO. This is the closest fit when you need a route model that combines energy and schedule constraints. Results are only as good as the vehicle, station and operating assumptions entered.

MAN SmartRoute

MAN describes dynamic route suggestions for its electric trucks using charge level, energy consumption, remaining range, charging infrastructure and charging time. The product information said availability would initially be limited at series-production start, with full availability expected during 2026. Confirm the current market, truck eligibility and feature status before making it part of a dispatch process.

Summi

Summi’s vendor description presents an electric-truck navigation app that inserts charge stops and estimates charge time. Verify the truck models covered, geographic coverage, station-data freshness and current product availability independently. A navigation suggestion is not proof that a site has suitable heavy-vehicle access or a free bay.

General EV route planners

ChargePoint documents routing using range and SOC, but the cited material does not establish support for electric semi-trucks. Do not assume a passenger-car planner understands combination-vehicle restrictions, turning space, payload effects or truck charging hardware. Confirm truck compatibility before relying on any general-purpose route feature.

Common planning failures and recovery actions

Using nominal range as a guarantee

Symptom: The route fits the brochure range but the SOC forecast falls rapidly on a cold, windy or hilly leg.

Recovery: Recalculate with the actual payload, weather, elevation and auxiliary loads. Add a compatible stop or change the operating plan before dispatch.

Choosing a charger by map distance alone

Symptom: The truck reaches the street address but cannot enter, turn, park or connect.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Recovery: Validate the truck route, site geometry and connector with the operator. Remove the site if any critical detail remains unconfirmed.

Planning to the battery’s maximum

Symptom: A queue, detour or consumption increase leaves no recovery margin.

Recovery: Apply the explicit minimum SOC and desired arrival buffer. Use the alternate while the truck can still reach it safely.

Counting only plug-in time

Symptom: The charging calculation fits the break, but the truck misses the next appointment.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Recovery: Add approach, positioning, authorization, queue, connection and departure time. Re-run the duty schedule.

Trusting stale station data

Symptom: A listed charger is offline, occupied, restricted or inaccessible to the truck.

Recovery: Recheck status immediately before departure and at the prior stop. Keep a confirmed alternate and a dispatch escalation path.

Ignoring ePTO and hotel loads

Symptom: The truck consumes more energy while stationary or while equipment operates than the route model predicts.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Recovery: Include ePTO and auxiliary demand in each affected leg and dwell. If the load is uncertain, use the conservative scenario.

Dispatch checklist

What you still need for a trip-specific answer

A generic method cannot name the correct stops or state an exact charge percentage for an unnamed route. To produce a real itinerary, provide the origin and destination, planned intermediate locations, truck make and model, usable battery and charging limits, starting SOC, payload by leg, expected ePTO use, departure date and time, legal operating constraints, reserve policy and current charger data. The route planner can then calculate feasible legs and dwell times; dispatch must still verify site access, live availability and the driver’s actual conditions.

The IET notes that there is no one-size-fits-all financial forecast for an electric heavy-goods-vehicle transition. The same practical principle applies to route charging: energy, time and site feasibility are specific to the vehicle, duty and infrastructure. Treat the itinerary as an operational decision model that must be checked, not as a single range number.

Frequently Asked Questions

What reserve percentage should an electric semi-truck always keep?

No universal percentage is established for every semi-truck route. Set the minimum SOC and arrival buffer from your vehicle model, weather and route uncertainty, then test every leg against those limits.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Does the 90-minute fast-charge example apply to every electric truck?

No. Volvo Trucks presented 90 minutes as a 2022 manufacturer example. Actual time depends on battery size, starting SOC, charger power, battery temperature and the truck’s charging curve.

Can a passenger-car EV route planner plan a semi-truck trip?

Not without verified heavy-vehicle support. A truck plan must account for combination-vehicle restrictions, access geometry, payload, ePTO, truck-compatible connectors and usable charging power.

What information is required to calculate my actual charging stops?

You need the origin and destination, truck and battery specification, starting SOC, payload by leg, route and restrictions, weather assumptions, operating schedule, reserve policy and current station information.

The Bottom Line

Build the route from measured truck-and-duty inputs, enforce a documented SOC reserve on every leg, choose sites that the entire combination vehicle can legally and physically use, and align charging with unavoidable dwell whenever possible. Recheck live conditions before departure and recalculate as the trip unfolds.
