The reliable way to improve commercial-vehicle fuel efficiency is to measure each vehicle first, correct tire and maintenance losses, coach safe driving habits, control unnecessary idling, and add aerodynamic or telematics equipment only when it fits the vehicle’s duty cycle. Compare fuel use over a representative period instead of assuming one device or trick will work for every truck.

What fuel efficiency means for a commercial vehicle

Fuel efficiency is the amount of work a vehicle performs for the fuel it consumes. A useful fleet measure is miles per gallon (mpg), but gallons per 100 miles, fuel cost per mile, idle gallons, and total fuel per route can reveal more for commercial operations. A delivery truck that stops constantly cannot be judged fairly against a highway tractor that runs steadily at cruising speed.

Record results by individual vehicle and, where practical, by vehicle class, route, driver or shift, payload range, and season. Fleet averages can hide one underinflated tire, an excessive-idle pattern, a poorly maintained engine, or a route that is much harder than the rest.

The guidance summarized here is primarily United States Department of Energy (DOE) and U.S. Environmental Protection Agency (EPA) guidance. Local idling rules, speed limits, equipment requirements, and fuel types differ by jurisdiction. Safety and legal operation always take priority over fuel-saving targets.

Start with a defensible baseline

Do not buy equipment before you know where fuel is being lost. Establish a baseline that allows a later comparison between similar operating conditions.

Data to collect

  • Vehicle identification, engine and transmission configuration, trailer type, fuel type, odometer or verified distance, and vehicle class.
  • Fuel dispensed, fuel-card records, tank readings, and calculated mpg or gallons per 100 miles.
  • Engine-on idle time, parked idle time, average speed, stop frequency, route, and trip duration.
  • Payload or cargo weight when available, especially for vocational, delivery, and refrigerated work.
  • Tire pressures, tire condition, alignment or repair events, oil changes, air-filter replacements, and other maintenance events.
  • Weather, terrain, traffic, construction, and unusual route changes that could affect consumption.
  • Driver or shift, when the fleet’s privacy and labor policies allow that comparison.

Use a consistent measurement window long enough to include normal route variation. A single fill-up, an unusually light load, or one severe-weather week is not a dependable test. Compare the same vehicle with itself where possible, or use matched vehicles with similar routes and loads.

Useful calculations

For a simple vehicle-level calculation, divide verified miles by fuel dispensed: mpg = miles driven ÷ gallons used. For operations that prefer a cost measure, calculate fuel cost per mile = fuel cost ÷ miles driven. Keep the original gallons, miles, and dates so a change in fuel price is not mistaken for a change in efficiency.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

DOE’s fleet framework calls for an asset-level baseline, a fleet-specific strategy, performance targets, ongoing monitoring, and strategy refinement. Set a target for each vehicle class rather than imposing one mpg number on every mission.

Choose measures by duty cycle

Vehicle location and duty cycle determine which petroleum-reduction measures are practical. A highway tractor spends much of its fuel budget overcoming aerodynamic drag; an urban delivery vehicle spends more time accelerating, braking, and idling; a vocational truck may need power takeoff operation that cannot simply be switched off.

Vehicle or operation Likely opportunities Important constraints
Line-haul tractor-trailer Speed management, smooth shifting, cruise control where appropriate, idle reduction, tire maintenance, aerodynamic tractor and trailer equipment, and route planning. Trailer configuration, legal speed limits, weather, terrain, reefer requirements, and compatibility of aerodynamic components.
Urban delivery vehicle Route consolidation, fewer unnecessary stops, smooth acceleration and braking, reduced waiting idle, tire pressure, preventive maintenance, and right-sizing. Frequent stops, curb access, traffic, loading windows, payload variation, and limited benefit from highway-only aerodynamic devices.
Refrigerated trailer Driver coaching, tire and maintenance controls, route and dwell management, and refrigeration-specific idle or power strategies. Refrigeration must maintain cargo conditions. EPA guidance says trailer gap reducers are not suitable for refrigerated trailers in the described SmartWay categories.
Vocational or construction truck Right-sizing, idle control when safe, tire selection for the surface and load, maintenance, and telematics to identify avoidable engine-on time. Power takeoff operation, off-road surfaces, severe loads, stop-start work, and equipment that must remain powered.
Mixed fleet Separate targets and scorecards by class, route, and mission; prioritize the largest measured losses. A fleet-wide average can conceal differences in payload, terrain, season, and operating pattern.

Make tires and maintenance the foundation

Set and verify tire pressure

Use the vehicle and tire manufacturer’s specified pressure, an appropriate commercial gauge, and a repeatable inspection procedure. Underinflation raises rolling resistance, can shorten tire life, and creates a safety concern. Check pressures at a consistent condition, normally before the vehicle has accumulated substantial heat, and document corrections.

DOE fleet guidance states that every 1 psi decrease across four tires can decrease fuel economy by 0.2%. The same guidance says maintaining proper inflation can improve efficiency by 0.6% on average and up to 3%. These are general DOE estimates, not guaranteed results for every commercial truck, axle, tire, load, or operating surface.

A gauge is only a tool; it does not improve efficiency by itself. The saving comes from measuring pressure accurately and correcting it to the specified value. Match the gauge’s range and chuck design to the fleet’s tires and wheel access.

Select tires for the mission

Low-rolling-resistance tires can be considered when they meet the vehicle’s axle loads, traction, temperature, durability, retread, and vocational requirements. Do not assume a tire designed for highway service is suitable for a steer, drive, trailer, mixed-surface, or severe-duty application.

DOE reports a Bridgestone estimate that a 5% reduction in rolling resistance could increase overall vehicle efficiency by 1.3% to 1.7%. The estimate is cited by DOE, with no year stated on the referenced page; it is not a promise for a particular truck tire. Evaluate fuel use, tread life, casing value, traction, and downtime together.

Keep scheduled maintenance consistent

  • Follow the engine and vehicle manufacturer’s service intervals and specifications.
  • Perform regular engine tune-ups and inspect or replace air filters as required.
  • Use the manufacturer-recommended motor-oil grade. DOE says the recommended grade can improve fuel economy by up to 2%; treat that as a maximum guidance estimate, not expected savings.
  • Repair air, fuel, cooling, exhaust, and emission-system faults promptly.
  • Track alignment, wheel-end problems, dragging brakes, and other conditions that increase resistance.

Separate maintenance effects from driver or route effects in your records. If fuel use changes immediately after a repair, retain the work order and the before-and-after operating conditions.

Coach safe, efficient driving

EPA SmartWay’s 2019 driver-training fact sheet says driver training can help trucking companies save fuel and reduce greenhouse-gas emissions by improving drivers’ skills, knowledge, and performance. Training works best when expectations are specific, measured, and compatible with safety.

Acceleration, braking, and shifting

  • Accelerate smoothly and progressively rather than using unnecessary throttle.
  • Anticipate traffic, signals, grades, and merges to reduce abrupt braking and repeated launches.
  • Use progressive shifting and an efficient engine-speed range recommended for the engine and transmission.
  • Use cruise control when conditions, traffic, terrain, and the manufacturer’s guidance make it appropriate.
  • Coast only in a safe, legal manner and never select neutral or disable required control systems contrary to manufacturer guidance.

EPA’s 2019 example says driving a heavy truck at 65 mph instead of 55 mph can use up to 20% more fuel. That is an illustrative heavy-truck figure, not a universal speed penalty. Payload, wind, grade, gearing, traffic, tires, and the actual truck change the result. Apply legal speed limits and safety rules first.

Speed policy and incentives

Define a realistic operating-speed policy for each route and vehicle. Do not reward a driver for unsafe low speeds that disrupt traffic, or for aggressive schedule-keeping that encourages speeding. If incentives are used, include safety events, delivery quality, vehicle condition, and adherence to procedure so fuel economy is not pursued in isolation.

Measure coaching without creating perverse behavior

Use trend data such as harsh acceleration, harsh braking, excessive engine speed, speeding relative to the posted limit, and unnecessary idle. Discuss patterns with the driver and account for traffic, weather, emergency work, and payload. A coaching conversation should identify a controllable behavior and a follow-up date, not simply assign blame.

Control idling without compromising required services

First identify why a vehicle is idling. Waiting for a dock, warming an engine, powering a pneumatic or hydraulic system, maintaining refrigerated cargo, and providing heat, cooling, or electricity to a sleeper are different problems. An idling policy that ignores the work requirement will be bypassed.

EPA gives an approximate figure of 0.8 gallons of fuel per hour for a typical heavy-duty engine at idle. Actual consumption varies with engine, accessories, temperature, electrical load, and whether the vehicle is moving. EPA also estimates that long-duration truck idling nationally accounts for about 1 billion gallons of fuel, 11 million tons of carbon dioxide, 180,000 tons of nitrogen oxides, and 5,000 tons of particulate matter per year. EPA labels these national figures estimates or approximations, and the accessed page does not state a publication year.

Operational controls

  • Set clear idle limits with exceptions for safety, extreme temperatures, cargo protection, emissions-system requirements, and equipment operation.
  • Plan loading, staging, and appointment windows to reduce waiting.
  • Train drivers on engine warm-up and cool-down procedures specified by the manufacturer.
  • Use telematics to distinguish moving idle, parked idle, power-takeoff operation, and authorized exceptions.
  • Review idle events with the route and weather context before changing policy.

Technologies for parked heat, cooling, or power

For long-haul drivers who need services while parked, EPA lists auxiliary power units (APUs) and generator sets, fuel-operated heaters, battery air-conditioning systems, thermal-storage systems, and electrified parking or truck-stop electrification. DOE’s Alternative Fuels Data Center also identifies APUs, bunk heaters, and batteries as idle-reduction equipment.

Option Can address Questions before purchase
APU or generator set Cab heating or cooling and electrical loads, depending on configuration. Fuel use, maintenance, installation space, noise, climate performance, and whether the unit is verified or approved for the intended vehicle.
Fuel-operated heater Cab or sleeper heat without running the main engine. Heating demand, fuel supply, ventilation, safety controls, and cold-weather duty cycle.
Battery air-conditioning system Cooling during parked periods. Battery capacity, recharge time, ambient temperature, expected dwell duration, and replacement cost.
Thermal storage Shorter periods of heating or cooling after energy has been stored. Storage duration, recharge method, installation, and climate suitability.
Electrified parking Grid-supplied cab climate control and electrical power at equipped locations. Route access, connection availability, fees, reliability, and compatibility with the vehicle.

Compare acquisition, installation, maintenance, downtime, infrastructure, driver acceptance, and measured idle reduction. Verify current EPA SmartWay status or other applicable approvals before describing a product as verified.

Use aerodynamics on suitable highway vehicles

At highway speed, aerodynamic drag becomes a significant part of the work required to move a tractor-trailer. EPA SmartWay describes trailer gap reducers, trailer tails or boat tails, side skirts, under-trailer devices, and aerodynamic splash guards. DOE’s Alternative Fuels Data Center also lists airfoils and related devices.

EPA SmartWay verification categories include 1%, 4%, 5%, and 9% Elite (9% and higher) fuel-savings levels. These are test categories for specific devices or combinations, not a forecast of what every fleet will save on the road. Real results depend on tractor and trailer shape, speed, wind, route, load, installation, and operating practice.

Check compatibility before combining devices

  • Confirm the current SmartWay listing and the exact device or combination.
  • Check tractor, trailer, axle, door, landing-gear, and refrigeration clearances.
  • Do not assume every component can be installed with every other component. EPA says a skirt cannot be combined with an under-trailer device in the described verification categories.
  • Do not use a gap reducer where the applicable guidance says it is unsuitable, including the refrigerated-trailer limitation described by EPA.
  • Check splash-guard and other local equipment rules.
  • Record the configuration, installation date, and vehicles assigned to it so fuel results can be compared later.

EPA describes the purpose of verified aerodynamic devices as minimizing aerodynamic drag and maintaining smoother airflow. Treat verification as evidence about the tested configuration, not as a guarantee for an untested combination.

Use telematics to find and verify opportunities

Telematics combines vehicle, location, and operating data. DOE says it can provide miles driven, idle time, fuel economy, driver behavior, vehicle location and use, and engine-maintenance information. Choose indicators after deciding the operational question. If the priority is idle reduction, idle minutes and idle context matter more than collecting every available signal.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

A practical telematics workflow

  1. Define the problem, such as excessive parked idle, inconsistent route fuel use, or repeated harsh braking.
  2. Confirm that the system’s fuel, odometer, engine-hour, GPS, and event data are accurate enough for the decision.
  3. Set a baseline period and separate authorized exceptions from avoidable events.
  4. Coach drivers or change the process, then monitor the same indicator.
  5. Compare matched routes or vehicles while accounting for payload, weather, traffic, and maintenance.

DOE’s Alternative Fuels Data Center cites a New Mexico public fleet whose average fuel economy improved 15% after telematics were installed to monitor performance and driver behavior and inform training. That is a reported example from that fleet, not an expected result for other operators.

Protect driver privacy, limit access to necessary data, explain how scores are used, and retain records according to company policy and applicable law. A telematics subscription cannot compensate for inaccurate fuel transactions or missing maintenance records.

Right-size vehicles, routes, and loads

DOE recommends right-sizing vehicles to their missions and considering vehicle miles traveled, idling, fuel efficiency, and available alternatives in a fleet strategy. A vehicle that is routinely underloaded may have an avoidable fuel penalty from excess mass, while an undersized vehicle can create unsafe loading, extra trips, or premature wear.

  • Match vehicle capacity, body style, engine, axle ratio, and transmission to the normal—not exceptional—mission.
  • Consolidate compatible deliveries and reduce empty or lightly loaded miles where service requirements permit.
  • Use route planning that considers traffic, grades, restricted roads, delivery windows, and legal vehicle limits.
  • Review whether a vehicle is spending more time waiting than moving, and address the scheduling cause rather than only coaching the driver.
  • Keep cargo secure and within axle and gross-weight limits; fuel targets never justify unsafe loading.

Compare improvement options by total operating effect

Use a common decision sheet for every proposed change. Separate source estimates, laboratory or verification results, and savings measured on your own vehicles.

A practical implementation sequence

  1. Weeks 1–2: establish data quality. Reconcile fuel transactions with odometers or engine hours, identify missing vehicles, and standardize tire-pressure and maintenance records.
  2. Weeks 3–4: segment the fleet. Group vehicles by class, route, payload, and trailer or body type. Identify the largest idle, speed, tire, maintenance, or routing losses.
  3. Weeks 5–8: correct low-cost fundamentals. Set tire pressures, repair defects, use the specified oil, reinforce safe driving and idle procedures, and address scheduling causes of waiting.
  4. Weeks 9–12: test a focused intervention. Select one suitable measure, such as driver coaching, idle-reduction equipment, aerodynamic equipment on highway trailers, or telematics-enabled feedback. Define the comparison before installation or training.
  5. After the pilot: decide with evidence. Compare fuel per mile and operating cost under representative conditions, document side effects, and expand only when the result fits the same duty cycle.

Repeat the review seasonally and after major changes in routes, payloads, fuel type, equipment, or regulations. Fuel efficiency is an operating system, not a one-time purchase.

Common mistakes and how to correct them

Using one fleet-average mpg number

Problem: The average hides vehicle and route differences. Correction: Report by vehicle and duty-cycle segment, then investigate outliers.

Installing highway aerodynamics on the wrong vehicle

Problem: Urban, refrigerated, or vocational equipment may not receive the tested benefit and may interfere with operations. Correction: Confirm configuration, clearance, refrigeration suitability, local rules, and current SmartWay verification.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Setting an idle target without exceptions

Problem: Drivers may lose required heat, cooling, power, or cargo protection. Correction: Classify authorized idle reasons, provide suitable alternatives, and review exceptions rather than punishing them automatically.

Rewarding fuel economy without safety controls

Problem: Drivers may coast unsafely, speed to meet schedules, or delay maintenance. Correction: Include speed compliance, safety events, vehicle condition, and service quality in the scorecard.

Treating a published percentage as a guarantee

Problem: DOE estimates, EPA examples, and SmartWay test tiers are applied as universal promises. Correction: Carry the source, date, conditions, and qualification with every number, then validate the change on representative vehicles.

What success looks like

A sound program can show, for each vehicle class, a clean baseline, a defined intervention, and a measured result. It should explain whether fuel changed because of tires, maintenance, driving, idling, aerodynamics, routing, load, weather, or a combination. The strongest fleet decisions improve fuel use without compromising safety, cargo requirements, compliance, uptime, or driver working conditions.
