Choose the battery from the route backward, not from a headline range number. Measure each route’s distance, speed, grades, payload, energy use, departure and return times, and realistic charging stops. Then size usable battery energy with an operating margin, verify that charging can replace the energy within the available dwell time, and confirm that the complete truck still meets payload, axle, site-power and schedule requirements. Regional trucks that return to a depot can use off-shift charging; long-haul trucks may depend on high-power mid-shift charging, so the same battery size will not suit both jobs.
Start with the duty cycle, not the battery catalog
An electric truck battery is one part of an operating system. Route coverage depends on the energy the truck actually consumes, the energy that can be added during scheduled stops, and the time and power available at each charging site. A larger pack can extend a leg, but it also changes the vehicle specification and may not solve a route that lacks a practical charging window.

The strongest available U.S. evidence is route modeling by the National Renewable Energy Laboratory (NREL). Its 2022 charging-needs study used more than 205 million miles of historical telematics data. That makes the findings useful for understanding patterns, but they remain modeled scenarios rather than a guarantee for a particular truck, fleet or current charger network.

Collect the route inputs
- Distance: Record one-way and daily miles, including empty repositioning, detours and yard movements.
- Speed and terrain: Capture highway speed, stop-and-go segments, grades and elevation changes where the telematics system can provide them.
- Payload: Use actual payload distributions, not only the legal maximum. A route that is easy with an empty trailer may not be feasible at its normal loaded weight.
- Schedule: Note dispatch time, loading and unloading dwell, driver breaks, return time and the minimum state of charge required for the next assignment.
- Weather and operating conditions: Keep these as variables in the model. The cited studies do not establish a universal cold-weather or degradation percentage, so do not insert one as a generic rule.
Use measured energy consumption
Prefer energy-per-mile data from the same truck configuration, payload range and route family. If no operating data exists, use a clearly labeled planning assumption and replace it with measured data during a pilot. NREL’s 2024 regional-haul analysis reported an average modeled efficiency of 1.78 kWh per mile for the Tesla trucks it evaluated. That figure belongs to those modeled drive cycles; it is not a universal efficiency rating for every Class 8 truck.

Convert route energy into a usable battery requirement
Separate the energy the truck can use from the pack’s advertised gross capacity. The procurement calculation should be expressed in usable kWh at the planned operating limits.
A practical sizing equation
For a leg with no planned charging, calculate:
Required usable energy = route miles × expected kWh per mile + operating margin.
For a route with charging, subtract only the energy that the truck can realistically receive before the next required departure:
Required usable battery at departure = energy needed to the next charging opportunity − usable energy added before that point + operating margin.
The margin should be set by the fleet’s risk policy and validated against route variability. Do not confuse a battery-management-system reserve with a fleet operating margin; the former may be inaccessible by design, while the latter is a planning decision.

Worked planning example
Suppose a regional leg is 280 miles and a planning model uses 1.8 kWh per mile. The unadjusted energy need is 504 kWh (280 × 1.8). If the fleet adds a 15% planning margin, the calculated requirement is about 580 kWh of usable energy. That is an illustration of the method, not a recommendation for a particular truck. The final specification must replace the assumed efficiency, distance and margin with the fleet’s measured values and vehicle limits.
Check the next assignment, not only the current leg
A truck that arrives with a low state of charge may be unable to start its next run if charging is interrupted or the next route is longer. Model the complete daily sequence: outbound leg, loading or unloading, charging, return leg and the following dispatch. For multi-day long-haul work, model every planned stop and the minimum energy needed to reach the next dependable charger.

Regional and long-haul routes need different charging strategies
| Decision factor | Regional or local operation | Long-haul operation |
|---|---|---|
| Typical charging opportunity | Regular return to a depot enables overnight or other off-shift charging. | Mid-shift charging may be required between depots and depends on corridor locations. |
| Battery design priority | Enough usable energy for the longest assigned cycle while fitting the depot schedule. | Enough energy to bridge charger gaps, or a charging plan that reliably replaces energy during mandated stops. |
| Power requirement in NREL scenarios | Off-shift charging at up to 350 kW could supply 35%–77% of total demand for modeled local and regional trucks with at least 300-mile range. | For modeled trucks with at least 500-mile range, mid-shift charging requiring megawatt-level speeds represented 44%–57% of energy demand. |
| Primary risk | Depot connection, parking duration or simultaneous charging capacity is insufficient. | A corridor charger is unavailable, occupied, incompatible or unable to deliver the required power during the stop. |
The percentages in the table come from NREL’s 2022 modeled U.S. scenarios. They describe the share of energy that charging could provide under the study assumptions, not a promise that a fleet will obtain that share at a particular site.
Regional: design around the depot
For regional fleets, map the truck’s return time and the actual number of hours it is parked. A truck may have a long nominal dwell but only a shorter electrical charging window if it is being loaded, cleaned, inspected or dispatched. Determine how many trucks charge concurrently, the power each stall can deliver and whether the site can support the simultaneous load.
NREL’s 2024 regional-haul fact sheet modeled Tesla trucks averaging 1.78 kWh per mile and found that they struggled to cover all studied operations with the battery and charging configurations available in the model when operations were unchanged. In an extreme scenario with ubiquitous charging, full coverage became possible. This is a model result for those drive cycles, not a fleet trial and not evidence that one battery size works everywhere.

Long-haul: design around the mid-shift stop
Long-haul specifications should identify the exact stop at which energy can be added, the arrival state of charge, the planned dwell and the energy required for the next leg. If the route has no dependable charging location within the required distance, increasing battery capacity may be the only way to bridge the gap, subject to vehicle and payload limits.
Quick wins for a faster PC:
Fix the driver behind crashes, sound loss and screen glitchesFind Drivers →Repair Windows errors before they cause bigger problemsFix Now →NREL’s modeled long-haul cases with at least 500 miles of range required megawatt-level charging speeds for mid-shift charging that represented 44%–57% of total energy demand. That result shows why a long-haul purchase cannot be evaluated from battery kWh alone: the corridor’s power and uptime are part of the range specification.
Match battery capacity to charger power and dwell time
Battery capacity and charging rate are coupled choices. A large pack reduces the frequency of charging, but it may require more energy per stop. A smaller pack can work when a truck has frequent, reliable high-power opportunities, but a missed stop can make the schedule infeasible.
Understand ratings versus delivered power
NREL gives 350 kW as an example of connector power that may be needed to charge a Class 8 truck in a matter of hours. The Megawatt Charging System (MCS) standardization effort described by NREL targets up to 3.75 MW. Those are power ratings or targets, not a promise that a particular vehicle accepts that rate throughout a charging session or that a compatible station exists on a route.
Charging time is governed by the vehicle’s acceptance limit, the station’s output, the battery’s charge curve, thermal limits, starting state of charge and any site-power sharing. A simple first estimate is energy to add divided by average delivered power, but the average is usually lower than the connector’s peak rating. Obtain the truck’s charging curve and test the intended charger before using a theoretical stop duration in a dispatch plan.

Verify compatibility before ordering
- Confirm the truck’s maximum DC charging power and whether it supports the connector and communications standard at each intended site.
- Ask for charging power by state-of-charge range, not only a peak number.
- Check whether multiple stalls share a power cabinet and how that changes output when several trucks arrive together.
- Confirm the site’s utility connection, transformer, switchgear, protection and permitting schedule.
- Use the charger operator’s access, payment and uptime rules in the route simulation.
Assess payload and vehicle limits together with range
The battery is part of the complete vehicle specification. The buyer must evaluate usable energy, pack and chassis configuration, axle limits, trailer combination, legal gross weight and the payload needed to earn revenue on the route. A heavier battery can improve route coverage while reducing available payload, but the sources used here do not establish a universal payload penalty in pounds or kilograms. Request the manufacturer’s certified weight and axle data for the exact configuration instead of applying a generic deduction.
Compare the productivity of each configuration: payload delivered per day, number of trips, charging downtime and the percentage of routes that can be completed without an unscheduled stop. A truck that covers every mile but cannot carry the normal load may perform worse than a shorter-range truck with a dependable depot cycle.
Compare the main specification strategies
| Strategy | Works best when | Advantages | Checks required |
|---|---|---|---|
| Depot-focused regional configuration | Trucks return to one site and remain parked long enough for scheduled charging. | Predictable energy replenishment and less dependence on public corridor infrastructure. | Depot power, simultaneous charging, longest route, winter or other variable conditions, and next-day state of charge. |
| Extended-range configuration | Routes are long, charging gaps are large or payload can tolerate the complete battery specification. | More route coverage and fewer charging stops. | Usable—not gross—capacity, vehicle weight, axle distribution, payload, purchase lead time and whether the route actually needs the extra energy. |
| Smaller battery with frequent high-power charging | Reliable chargers are located at predictable loading, unloading or break stops. | Potentially lower battery mass and shorter planned legs between charges. | Vehicle acceptance rate, charge curve, queue risk, charger uptime, site power and whether every stop fits the driver and freight schedule. |
| Mixed fleet or route-specific configurations | A fleet has both depot-return regional work and variable long-haul assignments. | Each truck can be specified for its actual duty cycle rather than forcing one compromise. | Dispatch rules, spare capacity, maintenance capability, driver training and the cost of keeping different charging and service arrangements. |
Validate the depot and corridor before committing to a battery
- Map every route and stop. Use telematics to identify distance, payload, grades, speed, dwell and the minimum state of charge at each point.
- Build an energy model. Calculate energy for each leg with the truck configuration and a documented operating margin. Test the longest and highest-energy days, not only the average.
- Inventory charging opportunities. Record connector type, accepted power, access hours, queue rules, payment, reliability history and whether a trailer can be positioned safely.
- Measure the electrical site. Obtain a utility load assessment, available service capacity, transformer requirements, protection design, permitting needs and the date power can be delivered.
- Simulate the schedule. Apply the charger’s realistic average power, concurrent-truck limits and planned dwell. Include late arrivals, a blocked stall and a charger outage as separate cases.
- Check the complete vehicle. Verify gross and axle weights, payload, trailer combination, body equipment, turning constraints and the truck’s certified usable battery capacity.
- Pilot representative routes. Measure energy use, arrival state of charge, charging time and payload on the routes that drive the purchase decision. Update the model before scaling.
Manufacturer planning services can help with this work. Renault Trucks describes its E-Tech Programme as providing fleet and route analysis, site energy-capacity assessment, and range and CO₂-savings simulations. Availability and scope depend on geography and the manufacturer’s program terms, so treat it as a planning resource to verify rather than an independent guarantee.
Independent reader supportYour contribution helps us test, update, and keep practical guides available for everyone.Use published truck figures without treating them as a benchmark
Renault Trucks’ June 25, 2026 announcement illustrates how model specifications can differ within one product family. The company describes the E-Tech T 780 as designed for long-haul work with up to 660 km of range. It describes the E-Tech T 585 with a 585 kWh battery, up to 460 km of range and a higher-payload focus.
| Published example | Battery or range figure | How to interpret it |
|---|---|---|
| E-Tech T 780 | Up to 660 km claimed range | Manufacturer claim for a European long-haul model; actual range depends on configuration and operation. |
| E-Tech T 585 | 585 kWh battery; up to 460 km claimed range | Manufacturer claim for a model described with a higher-payload focus; do not treat the range as a cross-market test result. |
| NREL regional-haul modeled Tesla trucks | 1.78 kWh/mi average modeled efficiency | Study result for specified 2024 drive cycles, not a universal truck efficiency rating. |
These examples show why range numbers must be read with the vehicle, market, payload and test conditions attached. They are not a side-by-side ranking, and they do not establish chemistry, warranty, degradation, price or total-cost differences.

Use the NREL charging perspective to size infrastructure
High-power truck charging can place a substantial load on a site. NREL chief engineer for EV charging and grid integration Andrew Meintz explained the scale this way: “Imagine plugging in 100 Tesla Model Ys and charging them simultaneously,” said Andrew Meintz, NREL’s chief engineer for EV charging and grid integration. “That’s the same amount of electricity you’d need to fast-charge four or five electric trucks.” The statement is an illustrative comparison from NREL’s January 15, 2025 feature, not a design value for every charger or truck.
Use an electrical engineer and the utility’s actual interconnection information to determine what the depot or corridor site can support. A truck specification that assumes a megawatt-class stop is incomplete until the site, charger, connector, queue management and utility schedule are all confirmed.
Common sizing mistakes and how to correct them
- Buying to advertised range: Replace the headline number with route energy at the expected payload and speed, then model charging and reserve.
- Using average miles: Size against the longest recurring route and the high-energy conditions that affect dispatch reliability.
- Counting connector peak as charging time: Use the vehicle’s acceptance curve and average delivered power over the needed state-of-charge window.
- Ignoring simultaneous charging: Recalculate when several trucks return together and power is shared among stalls.
- Assuming a public charger is dependable: Check access, compatibility, uptime, queues and contingency locations before making it part of the base schedule.
- Choosing the largest possible battery: Quantify payload and axle consequences and compare them with the value of fewer charging stops.
- Mixing study results with guarantees: Keep NREL’s percentages and efficiencies tied to their dates, modeled fleets and route assumptions.
- Leaving unsupported gaps in the business case: Obtain fleet-specific data for degradation, cold-weather behavior, warranty, price, chemistry and total cost; the cited sources do not establish universal values for these items.
A procurement checklist for the final battery specification
- Documented route miles, payload distribution, speed, terrain and daily schedule.
- Measured or explicitly labeled assumed kWh-per-mile values for the exact truck class.
- Usable battery capacity at the manufacturer’s operating limits, separate from gross capacity.
- Operating margin and minimum arrival state of charge approved by fleet operations.
- Charging energy required at every stop and the dwell time available without disrupting freight work.
- Vehicle maximum charging power, connector and communications compatibility, and charge curve.
- Depot service capacity, transformer and switchgear plan, permitting and energization date.
- Corridor charger access, uptime, queue policy and a contingency for an unavailable station.
- Certified vehicle and axle weights, payload at the intended body and trailer combination, and legal limits.
- Pilot results from representative routes before fleet-wide commitment.
What the available evidence can—and cannot—tell you
The NREL studies support a route-first method, demonstrate the different roles of off-shift and mid-shift charging, and show why high-power infrastructure matters. The Renault examples show that manufacturers are offering different battery and range configurations for different operating priorities.
