Choose the charging system around the trucks’ routes, dwell times and departure deadlines—not the largest charger rating you can find. Start by modeling the energy each vehicle needs, when it can be stationary, and whether it can reliably return to a depot. Then verify each truck’s connector and maximum accepted power, test the site’s simultaneous electrical load with the utility, and compare depot, en-route and blended designs over their full operating life.

A depot-first design usually fits repeatable return-to-base work with long dwell periods. Long-haul routes or tight turnarounds may require high-power charging on the road. Many fleets need both. The correct answer is fleet- and site-specific, so a charger purchase should follow route, utility and interoperability analysis rather than precede it.

What a fleet charging decision actually includes

An electric semi-truck charging solution is more than a charger cabinet. It is the combination of vehicle capability, charging locations, electrical service, controls, software, construction, maintenance and operating procedures that keeps every truck ready for its next dispatch.

For each proposed design, answer these questions:

  • How much energy does each route consume, including weather, grade, payload and traffic effects used in your operating model?
  • When does each truck arrive, how long can it remain stationary, and when must it leave at a required state of charge?
  • Can the truck return to a depot reliably, or does it need charging while loading, unloading, resting or traveling?
  • What connector and maximum charging power does the specific truck accept?
  • How much power can the site receive now, and what utility upgrades, permits and construction time are required?
  • Can charging be coordinated with other trucks, building loads, energy rates and demand charges without missing a departure deadline?
  • Who owns the equipment, network service, repairs, driver workflow and performance accountability?

The output should be a scenario comparison—for example, depot-only, en-route-only, and a blended plan—with readiness, reliability, cost and expansion risks shown for normal and peak operating days.

Start with the fleet’s duty cycle

Build a vehicle-and-route inventory

Record the following for every truck model and route, not just fleet averages:

Input What to record Why it changes the design
Vehicle Model, battery information, connector, maximum accepted power and charging communications A station cannot deliver a useful rate if the truck cannot accept it or communicate with it.
Route Distance, elevation, payload pattern, weather exposure, traffic and required reserve Determines energy needed before the next charging opportunity.
Schedule Departure deadline, arrival time, loading and unloading windows, breaks and overnight dwell Defines the available charging window and the consequence of a late session.
State of charge Arrival state of charge, target departure state of charge and minimum reserve Converts route energy into a specific charging job.
Location Depot, customer site, travel center or other possible charging point Determines whether charging can be private, shared, public or opportunity-based.
Growth Vehicles entering service, replacement timing and expected peak fleet size Prevents an installation sized only for today from becoming a bottleneck.

Use actual telematics and dispatch records where available. Generic range assumptions can hide the simultaneous arrivals, seasonal peaks and short dwell windows that determine infrastructure size.

Use national figures only as context

A DOE-hosted NREL white paper published in 2024 estimated that about 70% of heavy-duty trucks operate within 100 miles and about 10% require a 500-mile-or-greater operating range. Those are national, report-level estimates—not a substitute for your routes. A local fleet can have a very different mix, and the charging plan must follow its measured duty cycles.

How do I choose between depot, en-route and opportunity charging?

Pattern Best fit Strengths Limitations to check
Depot charging Trucks return predictably and sit long enough between shifts Private control, familiar parking, and charging during planned downtime Large coincident loads, space for equipment, utility upgrades and the need to serve trucks that arrive together
En-route charging Long-haul routes or schedules that exceed a truck’s available range Extends route coverage without requiring a full overnight recharge at the origin Station availability, truck access, compatible connectors, queue risk, uptime and high-power electrical service
Opportunity charging Loading, unloading or break locations provide a predictable stationary window Can supplement depot energy and reduce the amount required at any one location The site must permit truck access, have compatible equipment and deliver enough energy within the actual dwell
Blended charging Fleet has mixed routes, uneven dwell times or phased electrification Combines depot energy with selected on-road or customer-site sessions Requires consistent interoperability, scheduling discipline and a plan for failures at each charging layer

Depot charging is not automatically the cheapest or simplest option. A depot with many trucks departing at the same time may need more electrical capacity than a smaller number of strategically placed high-power sites. Conversely, relying on public or shared infrastructure is risky if a route has no truck-accessible alternative. Evaluate the complete operating chain, including detours, queues and a failed charger.

Should trucks charge at the depot or on the road?

Use the depot when a truck can return, has enough stationary time and the site can provide energy without jeopardizing other operations. Add en-route or opportunity charging when the route, payload or schedule exceeds that window. A blended plan is often appropriate for a fleet with both regional and long-haul work. The deciding test is whether every planned charging event can deliver the required energy before the next dispatch under realistic site and traffic conditions.

Match charger power to what the truck can accept

Verify the vehicle before specifying equipment

Obtain written specifications from the truck manufacturer and charging supplier for:

  • Vehicle inlet and connector type
  • Maximum DC charging power and any duration or state-of-charge limits
  • Voltage and current range
  • Communication protocol and authentication requirements
  • Thermal, battery-management and cable constraints
  • Whether charging power is reduced at high or low battery states, in heat or cold, or under a warranty condition

A charger advertised at a high output does not make the truck charge at that rate. The usable rate is bounded by the lower capability of the vehicle, charger, cable, electrical service and charging controls. Confirm interoperability with the exact truck configuration, not merely a connector name.

Understand CCS and MCS claims

Combined Charging System (CCS) equipment may be suitable for trucks whose inlets and power limits support it. The Megawatt Charging System (MCS) is a developing global standard for commercial vehicles. NREL describes MCS as having a capability ceiling of up to 3.75 MW for equipment and vehicles. That figure is a standard-level maximum, not a typical rate and not a promise that a particular truck, cable, charger or site can use it. Procurement documents should identify the implemented standard, vehicle inlet, output, communications, cooling and deployment support.

Isaac Tolbert, an NREL EV-charging researcher, described the potential this way: “The MCS can provide so much more power than existing light-duty chargers that, rather than taking hours using a light-duty charger, commercial vehicle charge sessions can be completed in 30 minutes or less.” Treat that as a technology potential; actual session time depends on battery size, starting state of charge, vehicle acceptance, charger sharing and the site’s power limit.

How many chargers does an electric truck fleet need?

Do not divide truck count by an assumed charger ratio. Determine the number of ports and their power from the charging-event schedule.

  1. List every required charging event. For each route, calculate energy needed to reach the next opportunity plus the required reserve.
  2. Place events on a timeline. Use actual arrival, loading, break and departure times for a normal day and a peak day.
  3. Apply vehicle acceptance limits. Convert each event into the maximum energy that can be delivered during its available dwell.
  4. Identify overlaps. Count how many trucks need power at the same time, including late arrivals and the recovery plan after a missed session.
  5. Test managed charging. Determine whether power can be shared or staggered while every truck still reaches its readiness target.
  6. Phase for growth. Separate ports needed at fleet launch from conduits, switchgear space, transformer capacity and networking reserved for later vehicles.

The result may be several lower-power ports for long overnight dwell, fewer higher-power ports for short windows, or a mixture. Port count, cabinet power and site service are separate decisions: one power cabinet may serve multiple dispensers, while software can share a constrained connection among them.

Can my depot support electric semi-truck charging?

Estimate the electrical load

NREL gives an illustrative example in which a single connector may need to provide at least 350 kW to charge a Class 8 truck in a matter of hours. It also notes that a station serving multiple heavy-duty trucks may need 20 MW or more. These figures demonstrate scale, not universal specifications. Your required load depends on battery capacity, route energy, simultaneity, charging duration and turnaround.

Andrew Meintz, NREL’s chief engineer for EV charging and grid integration, identified the central design issue: “The key challenge in EV site design is having a really good estimate of how much load the station is going to generate, where the site will be, and the size of the electrical load it needs to handle.”

Engage the utility before selecting a site or charger

Ask the utility for:

  • Available service capacity at the proposed point of connection
  • Required load studies and interconnection steps
  • Transformer, switchgear, feeder or distribution upgrades
  • Construction and equipment lead times
  • Energy-rate periods and demand-charge rules
  • Managed-charging, storage or other load-flexibility programs
  • Metering, protection and local electrical requirements

DOE’s Alternative Fuels Data Center explains that a demand charge may be based on the greatest power draw during a billing period, in addition to the energy consumed. Several trucks starting simultaneously can therefore affect the bill even when total monthly energy is unchanged. Model the tariff with the site’s actual load profile; do not promise savings from load management without that analysis.

Consider storage and on-site resources carefully

Storage, generation and power controls can reduce a site’s grid draw or provide resilience, but they add capital, controls, maintenance and permitting requirements. DOE’s 2025 SuperTruck Charge announcement described one demonstration configuration with 10 MCS-compatible truck stalls, 3 MW of battery storage, 12 MW of installed charging equipment, 9 MW of maximum concurrent charging and less than 4.5 MW drawn from the grid. Those are the stated parameters of that demonstration project, not a standard recommendation for every depot or travel center.

Use managed charging to protect readiness and control cost

Managed charging coordinates vehicles, chargers, building loads and utility signals. Depending on the system, it can schedule sessions, limit total site power, share a cabinet among ports, respond to time-varying rates and preserve a minimum state of charge for priority departures.

Define operating rules before enabling automation:

  • Which trucks have fixed departure deadlines and which can be delayed?
  • What state-of-charge target and reserve are mandatory for each route?
  • What site power limit must never be exceeded?
  • How should the system prioritize emergency vehicles, late arrivals or long-haul departures?
  • What happens if the network, charger or utility signal is unavailable?
  • Can drivers see a clear status and override a schedule under an approved procedure?

DOE guidance recommends aligning vehicle schedules and readiness requirements with utility rates, site capacity, building loads and fleet operations. Evaluate dynamic load management, power sharing and storage as operating choices, not as guaranteed savings features.

Compare charging proposals on more than headline kilowatts

Proposal element Questions to ask
Power and ports What continuous and peak power is available per connector? How is power shared when several trucks plug in?
Compatibility Does it support every planned truck inlet, communication method and approved operating mode?
Networking What backend, data export, access control and remote diagnostics are included? Can the equipment operate safely if communications fail?
Interoperability Does the system use an open interface such as OCPP 1.6 or higher where appropriate, and what implementation limitations apply?
Site work Are transformers, switchgear, trenching, bollards, traffic protection, drainage and permits included or excluded?
Utility relationship Who performs studies, submits interconnection documents and manages upgrades?
Service What response time, parts stocking, preventive maintenance and uptime reporting are contractually specified?
Expansion Can the site add trucks, dispensers or power later without replacing major electrical equipment?
Commercial terms What are equipment, installation, software, energy, demand, service, storage and decommissioning costs over the expected life?

DOE fleet guidance recommends coordinating the vehicle provider, equipment vendor, utility and construction contractor. Permitted electrical work should be completed by licensed electrical contractors under local requirements. Assign one accountable project lead so that vehicle, charger and utility assumptions do not remain in separate proposals.

A practical planning sequence

  1. Inventory the fleet. Record truck models, connector, maximum accepted power, battery and charging information, route energy, dwell and departure-readiness requirements.
  2. Model normal and peak days. Create charging-event timelines and site-load profiles that include existing building demand and a realistic phased fleet-growth plan.
  3. Compare locations. Test depot, en-route and opportunity charging against duty cycles, dwell windows, truck access and backup options.
  4. Meet the utility early. Confirm capacity, rates, demand-charge exposure, upgrade scope, interconnection timeline and available load-management programs before finalizing equipment.
  5. Request compatible proposals. Require power, ports, connector, networking, interoperability, smart-charging behavior, service coverage, maintenance, warranties and expansion details.
  6. Run lifecycle scenarios. Include equipment, construction, utility work, energy, demand charges, networking, service and storage where relevant. NREL’s EVI-X tools are designed for scenario analysis involving utility rates, costs, power levels and site configurations.
  7. Plan delivery and operations. Set responsibilities for permitting, commissioning, driver training, maintenance, repair escalation, data review and emergency charging.

Installation, commissioning and daily operations

Before construction

  • Confirm truck turning paths, parking orientation, cable reach, pedestrian separation and weather protection.
  • Reserve space and conduits for the planned expansion phase.
  • Verify protective equipment, grounding, communications coverage, signage and emergency shutdown procedures with the design team.
  • Align construction outages with dispatch operations.

At commissioning

  • Test every truck-and-charger combination, not only one vehicle representative.
  • Verify delivered power, connector locking, payment or access control, data reporting and managed-charging priorities.
  • Run a peak-load test or controlled simulation with the utility-approved limits.
  • Document driver connection steps, fault messages and the manual fallback process.

In service

  • Track successful sessions, energy delivered, time unavailable, derated power, queue time and missed departures.
  • Review whether actual arrival and departure patterns still match the original load model.
  • Keep spare cables, approved replacement parts and a documented escalation path for charger, vehicle and utility faults.
  • Revisit tariffs and dispatch rules as the fleet grows; a schedule that works with a few trucks may create a new peak after expansion.

Common mistakes and how to avoid them

Buying by charger rating alone

Problem: A high-rated charger is installed even though the truck, cable or utility connection limits the usable rate.
Fix: Make vehicle acceptance, continuous output, sharing behavior and site limits explicit in the specification.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Counting trucks instead of charging events

Problem: The design assumes one charger for a fixed number of trucks without modeling simultaneous arrivals and departure deadlines.
Fix: Build a time-based event and load model for normal, peak and disrupted days.

Assuming passenger-car infrastructure will serve semis

Problem: A map shows a nearby charger, but the truck cannot fit, reach the cable, use the connector or obtain reliable access.
Fix: Confirm truck parking, route access, compatible hardware, operating hours, reservation rules and a backup site.

Leaving the utility until the end

Problem: The selected property needs a transformer or distribution upgrade that changes the schedule or economics.
Fix: Request capacity and interconnection information before committing to the site or equipment.

Treating MCS’s maximum as a promised session rate

Problem: A 3.75 MW standard capability is presented as what every truck will receive.
Fix: State the actual vehicle, charger, cable, cooling, battery and grid limits for the proposed system.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Ignoring software and failure modes

Problem: Managed charging saves power on paper but leaves drivers without a clear override when a truck is late or communications fail.
Fix: Define priorities, fallback behavior, driver training, service response and data ownership in the operating contract.

When a fleet should delay a final purchase

Pause procurement if any of these facts are still unknown:

  • The truck’s approved connector or maximum accepted power
  • The route energy and required departure state of charge
  • The actual dwell window at each candidate location
  • Utility capacity, tariff treatment or upgrade timing
  • How power is shared when multiple trucks charge
  • Who is responsible for permits, commissioning, maintenance and outage response

A short engineering and utility study is less expensive than installing infrastructure that cannot meet a dispatch schedule or must be replaced when the fleet expands.
