Automakers can lower electric-vehicle costs through battery scale and manufacturing efficiency, fit-for-purpose chemistry and design, resilient sourcing, and simpler vehicle production. Protecting quality means validating those changes against battery durability and safety, manufacturing capability, and real-world field performance—not assuming that a lower-cost design will perform just as well.
Where EV costs come from—and why the battery is only part of the answer
The battery is a major cost pool, but it is not the whole vehicle. The International Energy Agency (IEA) estimates that a battery accounts for about one-quarter of a battery-electric vehicle’s (BEV’s) retail price, while the full powertrain accounts for about one-third. Those figures describe different scopes: the battery is one component within the broader powertrain, and neither share represents a universal bill of materials for every model or market.

That distinction matters when a company evaluates a proposed saving. A cheaper cell does not automatically produce an equally large reduction in vehicle manufacturing cost, let alone retail price. Pack design, other powertrain components, production costs, trim mix, competition, and the automaker’s pricing decisions affect how a component saving flows through to the customer. The IEA reported that average global battery-pack prices fell by more than 25% in 2024, yet vehicle price changes varied by market.

Use scale and factory learning to lower battery costs
Battery production has substantial fixed costs: facilities, equipment, process development, and quality systems must support enough good output to justify the investment. At higher volumes, those costs can be spread across more units. Experience also gives teams opportunities to stabilize processes, improve throughput, and reduce scrap and rework. The mechanism is straightforward, but the result depends on execution: a larger factory does not save money if it produces too many defective cells or cannot run reliably.
The IEA identifies large-scale operations, vertical integration, supply access, and experience as contributors to battery cost competitiveness. In its comparison of battery-production costs, it attributes half of the gap it examined to manufacturing efficiency and automation, and 30% to access to lower-cost components and minerals. Those shares describe that particular IEA comparison; they are not a universal formula for the cost structure of every factory, chemistry, or region.
The IEA’s 2025 analysis also found that China’s BEV manufacturing-cost advantage exceeded 30% versus advanced economies in a modeled small-SUV comparison. That is a regional comparison based on stated vehicle assumptions, not a prediction that any individual automaker can reproduce the same gap. It nevertheless illustrates why managers should assess manufacturing execution alongside material prices. The IEA also notes that comparable battery-production efficiency can be reached outside China when factories ramp up output and gain experience.

During a factory ramp, the relevant question is how quickly a line can make conforming product at its intended rate—not simply how much it could make under ideal conditions. Track yield, throughput, downtime, defects, and rework as production rises. Establish process-capability and inspection gates before reducing controls or declaring a line stable. Yield improvement can reduce material losses and avoid the cost of diagnosing and repairing defects, but the evidence cited here establishes no universal yield target; the appropriate gate depends on the product and process.

Automation can improve consistency and throughput, but its value must be judged at the level of the functioning process. A new automated station may require capital, integration, maintenance, and time to reach stable operation. Compare its whole-system effect—including the impact on downstream inspection and bottlenecks—rather than treating equipment count or automation percentage as a cost result.
Choose battery chemistry and design for the vehicle’s actual job
Chemistry is a cost lever because different battery designs and materials produce different cost and performance trade-offs. The IEA identifies lithium iron phosphate (LFP) as a lower-cost alternative chemistry and says successful LFP innovation contributed to China’s cost advantage. That does not make LFP the right choice for every vehicle. Automakers should compare the candidate chemistry and pack design with the range, performance, operating conditions, packaging, and durability requirements of the intended model.
The U.S. Department of Energy (DOE) supports battery-cost modeling that incorporates chemistry, design, and manufacturing assumptions. Its BatPaC model can help compare options on a cost basis, but a modeled cost is not a substitute for engineering validation. Assumptions about the cell, pack, production process, and scale shape the result; a design that looks favorable in a model still needs to meet the vehicle’s release and field-performance requirements.

Keep quality measures tied to the cost change
For a chemistry or pack redesign, identify the specific cost mechanism—such as a material choice, pack architecture, or manufacturing step—and assess the consequences against the battery’s intended use. DOE-supported battery research addresses life, performance, thermal management, tolerance to abusive conditions, and monitoring. These are useful dimensions for a vehicle program’s validation plan, not a universal checklist with standardized pass values.

- Life: measure whether the battery retains the durability required for its intended service and use conditions.
- Performance: confirm that the battery meets the vehicle’s power and energy needs under the conditions the program specifies.
- Thermal behavior: validate temperature control across the vehicle’s operating envelope and relevant charging or use cases.
- Abuse tolerance: test the battery against the program’s defined abuse and safety requirements.
- Monitoring: verify that sensing and monitoring can detect relevant battery conditions over time.
These evaluations should be selected and defined for the vehicle and battery in question. The sources cited here do not establish cross-industry numerical thresholds for a cost-reduction program, so an automaker must set its own release criteria and demonstrate that the revised design meets them.
Make sourcing decisions on landed cost and resilience
Imported components may improve near-term production-cost competitiveness, while building domestic battery capability may offer longer-term strategic value. Neither “domestic” nor “imported” automatically means lowest cost or greatest resilience. The IEA points to risks from concentrated supply chains, so a purchase-price comparison that ignores supplier and regional exposure can miss a material business risk.
For each sourcing option, compare the delivered cost and the likelihood that the supply will be available when needed. Consider supplier concentration, regional exposure, dependable capacity, and strategic value alongside component price. A low-cost input can be an expensive choice if it creates a single point of failure; a higher-cost source may or may not justify its premium, depending on the program’s exposure and alternatives.
Manufacturing regions also differ in their cost conditions. In the regions and scenarios it examined, the IEA found energy costs had a relatively small effect on direct vehicle manufacturing cost. Energy may matter more upstream, or in locations with high energy costs, so it belongs in a region-specific model rather than being treated as the leading vehicle-assembly saving everywhere.

Simplify the vehicle and assembly system carefully
Reducing parts, fasteners, workstations, or assembly time can reduce complexity and production effort, but each proposed change needs a quality case as well as a cost case. Fewer components may simplify assembly; a changed joint, fastening method, or station sequence can also alter how the vehicle is built and inspected. Validate the complete process, including process capability, inspection coverage, rework, and how defects will be detected before vehicles reach customers.
Ford’s 2025 manufacturing plan, as reported by the Associated Press (AP), illustrates an announced approach built around a universal platform and production system. Ford projected 20% fewer parts, 25% fewer fasteners, 40% fewer workstations, and 15% faster assembly. These are company projections reported by AP, not independently verified realized results, and they do not demonstrate that quality was maintained. Ford CEO Jim Farley described the plan as a major change to how the company designs and builds vehicles; that statement characterizes the ambition, not evidence of delivered savings.
The appropriate lesson is to treat simplified architecture and faster assembly as hypotheses to validate. Before scaling a redesign, the program should establish its baseline, test the revised product and process, and verify that required inspections and repair pathways still work. Measure the impact on cost and throughput alongside defects, rework, and field feedback. A projected reduction in parts or workstations is not itself proof of lower total cost if new complexity appears elsewhere.
Build a cost-and-quality scorecard around the decision
Cost and quality should be reviewed together, at the scope where a change takes effect. The following scorecard is a practical analytical framework synthesized from IEA and DOE material; it is not an official standard prescribed by either organization.

DOE describes analysis of current-market battery costs, while the IEA recommends data-driven metrics and early course correction. That is especially relevant in vehicle programs, where development timelines are long and market conditions can change before production. Review the scorecard at meaningful decision gates, compare the result with a documented baseline, and investigate a divergence before a cost target becomes a reason to waive a quality requirement.
Interpret published cost figures at the right scale
Public cost numbers can anchor a discussion, but only if their scope and assumptions stay attached to them. The DOE’s 2024 estimate for a light-duty EV battery pack was $139 per kilowatt-hour (kWh) of usable energy in 2023, assuming production at a scale of at least 100,000 units per year. DOE also stated that this estimate was 90% below the 2008 figure. It is an estimate on a usable-energy basis—not rated energy—and its high-volume condition makes it unsuitable as a direct forecast for a low-volume launch or a differently defined pack.
In its 2025 analysis, the IEA reported average battery-cell prices in China more than 30% below Europe and more than 20% below the United States. Those are regional average price differences, not an estimate of the savings any one automaker will obtain. They should not be confused with pack costs or with the modeled vehicle-manufacturing comparison, which has a different scope.
Using these figures responsibly means asking what is being compared, when, and under what conditions. A cost estimate based on mature high-volume production cannot be treated as the expected cost of a new line at ramp. Likewise, a regional price gap does not isolate how much comes from materials, manufacturing efficiency, or sourcing for a specific product. A program’s own validated cost model and production data must determine whether a proposed saving is achievable.
Translate production savings into vehicle value without assuming the result
Lower production cost creates room for choices; it does not dictate one. An automaker could reflect savings in retail pricing, retain some margin, fund other product features, or respond differently across trims and markets. The IEA’s account of falling global battery-pack prices and uneven vehicle-price changes in 2024 is a reminder that component cost and consumer price do not move in lockstep.
For executives and product planners, the useful test is therefore broader than “Did the battery get cheaper?” Ask whether the program reduced cost at the relevant cell, pack, powertrain, vehicle, or manufacturing-system level; whether the saving survives production ramp and sourcing risk; and whether the revised product still meets its defined engineering and field-quality requirements. The sources cited here identify credible cost levers, but do not establish that a named automaker has independently demonstrated lower EV costs with unchanged quality. Quality preservation must be proven for each product and process, not inferred from a lower estimate or announced target.
