Tesla’s 2023 “unboxed” proposal would build a vehicle’s major sections separately, work on them in parallel, then join them near the end of production. Tesla said the approach could cut next-generation vehicle production costs in half, but that was a target—not a verified saving. Later reporting that Tesla paused its one-piece underbody-casting ambition and focused near-term lower-cost production on existing lines qualifies the early vision; it does not establish that every element of the unboxed process was either abandoned or put into production.
What Tesla proposed changing
The “100-year-old” label refers to the familiar linear assembly model associated with the Model T era, not a claim that every automaker has used an unchanged factory process for a century. Tesla’s proposal was to rethink the order and location of assembly work rather than simply speed up the traditional sequence.
In the conventional process described by Tesla vehicle engineering vice president Lars Moravy, a vehicle body is framed, doors are attached and later removed for painting, and workers install interior parts through the openings in the shell. Components are then fitted around and beneath the assembled body. That sequence can leave workers and robots reaching into restricted spaces and can require a long final assembly line.
Under the proposed unboxed approach, major parts of the vehicle—front, rear, sides and foundation—would be assembled and finished as separate modules. Different teams could work on those sections at the same time, with the modules joined late in production. Tesla’s stated rationale was easier access for people and robots, less idle movement and a shorter final assembly line.

How the proposed process differs from a conventional line

The distinction is about the assembly process. It is not, by itself, proof of lower cost, higher throughput or a smaller factory: those outcomes depend on how well the process works in a real plant.
What Tesla said it could save—and what the figures mean
At its March 2023 Investor Day, Tesla executives said next-generation vehicles could cost 50% less to produce than the current generation. The figure was a company target reported in 2023, not an independently verified production result. Reuters also reported Tesla’s goal of reducing factory footprint by 40%; Reuters noted in May 2023 that the system had not yet been fully tested.

Other figures discussed at Investor Day referred to different comparisons and should not be treated as measurements of the same thing:
- Powertrain factory: Tesla executives said the next electric powertrain factory would be half the size of the Austin facility and cost 65% less, as reported by the Associated Press in 2023. This was a comparison for a planned factory, not a demonstrated saving from vehicle assembly.
- Operator density and space-time efficiency: Moravy’s presentation included claimed improvements of 44% in operator density and 30% in “space-time efficiency,” as reported by New Atlas in 2023. These were presentation figures, not independently audited production results.
- Company-wide production ambition: The Associated Press reported Tesla’s 2023 ambition to produce 20 million electric vehicles annually by 2030 and its expectation to manufacture 1.8 million in 2023. Those were a dated goal and forecast, not current output figures.
The figures describe distinct targets, comparisons and claims. None demonstrates that the unboxed process has already delivered those savings or capacity gains.

Why the 2023 vision needs qualification
Tesla’s early presentation connected modular assembly with ambitious plans for large castings, including a one-piece underbody. Later reporting said Tesla paused that one-piece casting ambition and shifted near-term lower-cost production toward existing lines. This is meaningful evidence that the original manufacturing vision changed, but it does not prove that the entire unboxed concept was abandoned or that it was implemented in full. The casting ambition and the broader proposal to assemble vehicle modules separately are related, but they are not identical claims.
How it compares with Toyota’s lean production system
Calling the proposal a break from a century of unchanged manufacturing risks obscuring what is novel and what is familiar. Manufacturing specialists differed over whether Tesla’s combination of techniques was revolutionary, an update to established modular methods, or some combination.

Reuters reported in May 2023 that manufacturing expert James Womack distinguished Tesla’s proposed assembly process from Toyota’s broader lean production system. The comparison is not simply “new Tesla line versus old Toyota line”: one concerns how vehicle sections are assembled, while the other encompasses production management across a wider operation.

The execution risks behind parallel assembly
Synchronization and just-in-time delivery
Parallel work only helps if the separate modules arrive at the joining stage in the right sequence and at the right time. Lean-manufacturing consultant Hide Oba warned, as reported by Reuters, that the system depended on complete synchronization and just-in-time delivery of high-content modules. If one section is late or does not meet specification, a process designed around parallel work can leave other finished modules waiting or disrupt final assembly.

Flexibility as the lineup changes
Reuters also reported concerns that the approach could become rigid as Tesla’s model lineup became more varied. A process optimized around a tightly coordinated set of modules may be harder to adapt when vehicles differ more in size, equipment or structure. That is an expert concern, not a settled finding about the process’s eventual performance.
Coordination across disciplines
Moravy described Tesla’s organizational rationale for solving manufacturing problems jointly: “All of those teams, engineering, manufacturing, design, automation, they’re all in one org. They all report to one person. We can’t point fingers at each other, we have to solve [problems] together, which is the best way to innovate.” He also said, “If we’re going to scale the way we want to do, we have to re-think manufacturing again,” as reported by Reuters. The integrated approach may support coordination, but it does not remove the need to make module timing, quality and final joining work in production.
