There is no defensible all-time ranking of the “most unreliable” production engines in the official records cited here: they do not compare failure rates across engines using a common method. One of the best-documented cases is a group of Hyundai and Kia engine-related fire recalls involving several engine families. The records identify serious safety concerns and recall remedies, but they do not establish that every engine in those families failed—or that they were statistically the worst ever made.
What does “most unreliable” mean?
It depends on the measure. A ranking by failure rate would need comparable data on failures and the number of engines in service; a ranking by safety consequences or repair burden would use different evidence. The NHTSA Office of Defects Investigation (ODI) records discussed here document particular investigations, fires, recall populations, and remedies. They do not provide a cross-industry comparison or a failure-rate league table.
That distinction matters: a complaint is not a confirmed failure, a fire count is not an engine-failure rate, and a recall population is not a count of engines that failed. NHTSA says it has no fixed complaint threshold that automatically triggers an investigation; it evaluates complaints alongside other information.
Which production engines have documented serious problems?
NHTSA ODI records engine-failure-related fire recall actions involving Hyundai and Kia engines from five named families: Theta II GDI, Theta II MPI, Theta II MPI HEV, Nu GDI, and Gamma GDI. The records support describing these as documented recall cases—not declaring one family the most unreliable or assuming that every vehicle with one of these engine names is affected.

The model-year examples are not a complete list of all affected vehicles or markets. They identify particular combinations in an ODI summary; they do not mean every vehicle of those years, models, or engine families is included in a recall.

The figures describe different parts of ODI’s investigation and should not be combined into a failure rate:

- Hyundai reported 3,670 non-crash fire reports across vehicles equipped with the subject engines, within an approximately 6.5 million-vehicle population, in information reported by NHTSA ODI in the PE19-003 additional summary. Those reports included fires unrelated to the engine as well as engine-related fires.
- ODI’s EA21-003 opening resume identified approximately 2.5 million vehicles across the listed Hyundai and Kia recall actions with potential remedy concerns. This is the population associated with those recall actions, not the number of vehicles that experienced engine failure.
- The same EA21-003 opening resume stated that 161 fires were potentially due to engine failures. “Potentially” is important: this is an investigation’s identified fire count, not a count of confirmed engine failures or a rate.
Because these figures have different scopes and meanings, none supports ranking these engines against other manufacturers’ engines by reliability.
What repairs or safeguards did the recalls involve?
ODI says the remedies for the engine-failure recalls typically involved inspecting engines for existing damage and replacing an engine if necessary. Hyundai and Kia also installed Knock Sensor Detection Software (KSDS), intended to detect signs of impending failure, alert the driver, and limit engine power. The remedy for an individual vehicle depends on the recall campaign and its eligibility rules.

A recall is a safety action, not proof that every affected vehicle has already failed. NHTSA explains that a recall is issued when the manufacturer or NHTSA determines that a vehicle, equipment, car seat, or tire creates an unreasonable safety risk or fails to meet minimum safety standards.

- Find the vehicle identification number (VIN), typically shown on the driver-side dashboard near the windshield or on the driver-side door label.
- Enter the VIN in NHTSA’s recall lookup to check whether that specific vehicle needs recall repair. A year/make/model search instead returns general information, which can include recalls, investigations, complaints, and manufacturer communications.
- If a result appears, follow the recall notice’s instructions and contact the manufacturer or a dealer about the remedy. Do not assume that a model-name match means your particular vehicle is covered.
Recall eligibility is vehicle-specific, and the status can change as campaigns are issued or completed. A VIN lookup is more useful for an ownership decision than a broad list of engine families.

How should buyers and owners use these records?
- For a specific vehicle, verify recall status by VIN rather than relying on its model year or engine-family name.
- For an affected vehicle, confirm whether the applicable recall remedy has been completed and ask the manufacturer or dealer what applies to that VIN.
- When comparing engine reliability, look for a defined measure and comparable denominators—for example, failures relative to the number of engines in service over a stated period. Fire reports, complaints, recall counts, and confirmed failures answer different questions.
- Treat an investigation or reported incident as evidence within its stated scope, not as proof that every engine in a family has the same defect or outcome.
