Choose a fuel level sender by matching it to the gauge or controller first, then verify the tank’s depth, mounting, and fuel compatibility. A sender can fit the opening and still give an inaccurate or backwards reading if its resistance range or direction does not match the receiver.
Start with the gauge or controller
Find the receiving device’s input specification in its manual, or identify the sender already installed. For a resistive system, record the specified resistance at empty and full, including whether resistance rises or falls as the tank fills. Do not choose by a generic “fuel sender” label alone: some receivers require voltage, a 4–20 mA signal, or a digital protocol instead. KUS explains the importance of matching the sender signal to the gauge (KUS Americas); Jubilee Energy lists resistive and 4–20 mA output categories and emphasizes receiver compatibility (Jubilee Energy).
Common resistance examples are not universal standards
Manufacturers document several distinct empty-to-full ranges. Stewart-Warner gives examples of approximately 240–250 ohms empty and 29–35 ohms full; 0–2 ohms empty and 89–91 ohms full; and 72–76 ohms empty and 8–12 ohms full (Stewart-Warner FAQs). Wema describes European-style 0 ohms empty to 190 ohms full and American-style 240 ohms empty to 30 ohms full (Wema S3). Moeller specifies 240 ohms empty and 33 ohms full for its own senders and gauges (Moeller Marine FAQs).
These are manufacturer examples, not a guarantee that every vehicle uses one of these ranges. Automotive factory systems can differ, so use the exact vehicle service information or gauge specification. The direction matters as much as the endpoints: a sender that increases resistance while a gauge expects it to decrease can make the needle move backwards.

Measure the tank and check the sender’s working length
Measure the tank’s internal depth from the sender’s mounting face to the bottom. Compare that measurement with the sender’s working length or adjustment range, and consider how much of the tank volume the float can actually cover. A sender that is too long may interfere with the tank bottom; one that is too short may never report the full usable range. Sender length options vary, so there is no single length that fits every tank (Marine Depot Australia; Wema S3).
- Check whether baffles, internal obstructions, or the tank’s shape restrict float travel.
- Consider the tank’s installation attitude and whether the sender is intended for that orientation.
- Allow for the fact that sender position and tank geometry can affect the relationship between indicated level and remaining fuel.
Confirm the mounting interface and clearance
Compare the existing tank opening with the replacement’s flange or threaded connection. Check the bolt pattern or thread type, gasket or sealing interface, orientation, and clearance above the tank. KUS describes SAE five-hole, BSP-threaded, and NPT-threaded mounting styles; the correct choice depends on the tank’s existing interface (KUS Americas). A sender that matches the electrical specification but not the tank fitting is not a direct replacement.

Verify fuel and installation compatibility
Confirm that the exact sender model is intended for the fuel, tank material, vibration, and installation conditions in your vehicle or equipment. Do not assume a product sold for water or general liquid-level measurement is suitable for gasoline. Check the product’s application instructions and materials before fitting it; Wema’s product guidance distinguishes its sender variants, materials, lengths, and mounting details (Wema S3).
Choose a sensing approach that suits the existing system

Maretron’s marine decision guidance treats the appropriate monitoring product as dependent on the application, tank depth, access, and fuel type; these technologies should not be treated as interchangeable (Maretron). An adapter also does not make an incompatible sender compatible with every display; verify its supported input and network requirements.

Check a sender that gives a wrong or implausible reading
Before concluding that a new sender is defective, check its compatibility with the gauge and inspect the signal independently. Stewart-Warner’s published check is to disconnect the sender from the gauge, connect an ohmmeter between the sender output and flange, and move the float between its empty and full stops. Compare the readings with the sender’s specified range (Stewart-Warner FAQs).
- Use the vehicle, vessel, or equipment maker’s service information to identify the correct sender specification and safe service procedure.
- Disconnect the sender from the gauge as directed by the applicable service instructions.
- Measure resistance between the sender output and flange while positioning the float at its empty and full stops, following the sender maker’s method.
- Compare both readings and the direction of change with the specified range. A backwards or implausible reading can point to a sender/gauge mismatch.
Fuel-system work can involve hazardous fuel and vapors. Tank removal and related service should follow the vehicle, vessel, or equipment maker’s procedure; there is no single safe removal method established for every installation.
